ISSUE Some 2004-2008 F-150, 2006-2008 Mark LT, 2005-2008 F-Super Duty, Expedition, and Navigator, with 5.4L 3-V engine; 2005-2008 Mustang, 2006-2008 Explorer, Mountaineer, and 2007-2008 Explorer Sport Trac with 4.6L 3-V engine; 2005-2008 F-Super Duty, 2006-2008 and F-Stripped Chassis, with 6.8L 3-V engine may experience difficulty with spark plug removal. This may cause damage to the spark plug and leave part of the spark plug in the cylinder head. Affected engine build dates are as follows: 5.4L 3-V and 6.8L 3-V before 10/9/07, 4.6L 3-V before 11/30/07. ACTION Refer to the following Service Procedure for techniques to remove the spark plugs and extract broken spark plugs. SERVICE PROCEDURE The engine build date can be read on the left hand cam cover information sticker. To remove spark plugs without damage, it is necessary to adhere exactly to this procedure before removal is attempted. CAUTION DO NOT REMOVE PLUGS WHEN THE ENGINE IS WARM OR HOT. THE ENGINE MUST BE AT ROOM TEMPERATURE WHEN PERFORMING SPARK PLUG SERVICE. REMOVING THE SPARK PLUGS FROM A WARM/HOT ENGINE INCREASES THE CHANCE THE THREADS COULD BE DAMAGED. Spark Plug Removal Procedure 1. Remove the coil-on-plug assemblies and thoroughly blow out the spark plug wells and surrounding valve cover area with compressed air. 2. Back out the spark plugs no more than 1/8 to 1/4 of a turn. Using Motorcraft(R) Carburetor Tune-Up Cleaner, fill the spark plug well just above where the jamb nut hex sits (1/2 – 3/4 teaspoon). A minimum period of 15 minutes of soak time is required. The cleaner will wick down to the ground electrode shield and soften the carbon deposits in this time. DO NOT WORK the spark plug back and forth at this point. NOTE COMPLETELY REVIEW THE PRODUCT LABEL FOR THE MOTORCRAFT CARBURETOR TUNE-UP CLEANER PRODUCT – USE AT ROOM TEMPERATURE AND SHAKE WELL.

Step 1. Wait for the engine to cool down and gather listed materials. Working on a hot engine is incred- ibly dumb. Step 2. Open the hood and remove the front panel and airbox. (Fig. 1.) Step 3. Protect the air intake with a cover (I used aluminum foil. (Fig. 2.) Fig. 1. Engine all assembled Step 4. Locate the spark plugs. This engine has six-cylindars and twelve spark plugs (six on each side). Select one side to do at a time. Step 5. Starting with the spark plug furthest from the firewall, remove the electrical plug and unscrew unit from the engine using the T-25 Torx bit. Use the magnet to ensure the screw is not dropped into the engine. (Fig. 3.) Step 6. Spray the spark plug boots with WD-40 to loosen them for removal. Wait a few minutes to allow solvent to penetrate. Step 7. Use the 17 mm wrench to pry the boot off from the spark plug. This is the biggest pain in the ass. Try to loosen the boot by turning the boot using your hand. Be careful not to damage or crimp the boot if using the pliers. Fig. 2. Protect your engine! Remove the spark plug. This is a pain in the ass as well. Remember, lefty- loosy, righty-tighty. Use the appropriate-sized extension to remove the spark plug. You may have to change extensions mid way. Step 10. Insert new spark plug. Spray with WD-40 before screwing in to allow for easier removal the next time you change spark plugs. Tighten to 28 N m. Step 11. Re-attach boots to the spark plugs, making sure you place them in the right order. You will feel or hear a pop when they connect. Also re-attach modules to the engine block. Step 12. Repeat on other side of engine, noting the number of new and used spark plugs as you go along. Step 13. Once complete, remove cover that was placed on the air intake and replace air box. You are done! There will be some smoke and smell as the WD-40 burns off the engine and plugs.

1. Disconnect the spark plug wire at each spark plug. ^ Twist the boots 1/2 turn before removing the boots. ^ Pull only on the boot or use a tool designed for this purpose in order to remove the wire from each spark plug. 2. Disconnect the spark plug wire from the distributor. ^ Twist each spark plug boot 1/2 turn. ^ Pull only on the boot or use a tool designed for this purpose in order to remove the wires from the distributor. INSTALLATION PROCEDURE NOTE: If the boot to wire movement has occurred, the boot will give a false visual impression of being fully seated. Ensure that the boots have been properly assembled by pushing sideways on the installed boots. Failure to properly seat the terminal onto the spark plug will lead to wire core erosion and result in an engine misfire or crossfire condition, and possible internal damage to the engine. 1. Install the spark plug wires at the distributor. 2. Install the spark plug wire to each spark plug. 3. Inspect the wires for proper installation: 3.1. Push sideways on each boot in order to inspect the seating. 3.2. Reinstall any loose boot. 3.3. Wire routings must be kept intact during service and followed exactly when wires have been disconnected or when replacement of the wires is necessary. Failure to route the wires properly can lead to radio ignition noise and crossfiring of the plugs, or shorting of the leads to the ground. 3.4. Any time the spark plug wires or boots are installed on the spark plugs, new dielectric grease needs to be applied inside the boot.
