Subject: Clunk, Knock or Rattle Noise From Front of Vehicle While Driving or Turning Over Bumps at Low Speeds (Diagnose Noise and Perform Outlined Repair) Models: 2004-2006 Chevrolet Malibu Maxx 2004-2008 Chevrolet Malibu Classic 2008-2010 Chevrolet Malibu 2005-2010 Pontiac G6 2007-2010 Saturn Aura Supercede: This bulletin is being revised to update the models years and revise the information for Correction 2. Please discard Corporate Bulletin Number 06-02-32-007E (Section 02 – Steering). Condition 1 Some customers may comment on a clunk noise heard and felt in the steering wheel while driving at slow speeds and turning. The clunk noise may appear to be directly in front of the driver. Hitting a bump while turning can produce the clunk noise. Sometimes the noise may be duplicated when the vehicle is sitting still and the steering wheel is turned 90 degrees in either direction before initially centering the steering wheel. Cause 1 The clunk noise may be caused by a slip/stick condition between the inner and outer components of the intermediate shaft. Important Revised design intermediate shafts went into production in the 2009 model year and are the only design currently available through GMSPO since approximately September 2008. Since any model year vehicle could have had a second design shaft installed, it is critical to identify it before proceeding. The revised design intermediate shafts will NOT tolerate any type of lubricant per the following instructions. Adding lube to the second design shafts will cause a clunk noise in a very short period of time. Use the following pictures to identify which design of shaft you are servicing. The following diagnostics might be helpful if the vehicle exhibits the conditlon(s) described above. Use the appropriate recommendation based on what symptom has occurred. Recommendation/Instructions No DTCs Review Corporate Bulletin Number 05-02-32-002B to assure you do not have a blown 60 amp steering fuse. The fuse can be blown during improper jump starting of the vehicle on the HHR and ION. Check for this particularly for tow in conditions. DO NOT replace the steering column unless an internal short has been Identified in the column that is causing fuse to blow. Power Steering Warning Message on DIC with DTCs C0176 and C0476 This condition is often the result of excessive lock-to-lock turns of the steering wheel, causing the thermal protection in the Power Steering Control Module (PSCM) to take the steering motor temporarily off line. This is a normal operating characteristic of the system. DO NOT replace the steering column for this condition. Refer to Corporate Bulletin Number 06-02-32-002B for additional information

CAUTION: To prevent possible Electrostatic Discharge damage to the Powertrain Control Module (PCM), Do Not touch the connector pins or soldered components on the circuit. Service of the PCM should normally consist of either replacement of the PCM or a Programmable Read Only Memory (PROM) change. If the diagnostic procedures call for the PCM to be replaced, the engine calibrator (PROM) and PCM should be checked first to see if they are the correct parts. If they are remove the PROM from the faulty PCM and install it in the new service PCM. THE SERVICE PCM WILL NOT CONTAIN A PROM. Diagnostic Trouble Code (DTC) 51 indicates the PROM is installed improperly or has malfunctioned. When DTC 51 is obtained, check the PROM installation for bent pins or pins not fully seated in the socket. If the PROM is installed correctly and DTC 51 still shows, replace the PROM. Important: When replacing the production PCM with a service PCM (controller), it is important to transfer the Broadcast code and production PCM number to the service PCM label. Please do not record on PCM cover. This will allow positive identification of PCM parts throughout the service life of the vehicle. CAUTION: To prevent internal PCM damage, the ignition must be “OFF” when disconnecting or reconnecting power to PCM (for example, battery cable, PCM pigtail, PCM fuse, jumper cables, etc.). REMOVE OR DISCONNECT 1. Negative battery cable. 2. Right side sound insulator. 3. Vacuum center. 4. Connectors to PCM. 5. PCM. 6. PROM access cover. 7. PROM from PCM. INSTALL OR CONNECT 1. PROM to PCM. 2. PROM access cover. 3. PCM. 4. Connectors to PCM. 5. Vacuum center. 6. Right side sound insulator. 7. Negative battery cable.

In most cases, the noise is gone after five (5) minutes. In severe cases, the noise may not disappear when lhe engine is hot. Under normal design tolerances when the piston pin bore is produced at the maximum tolerance and the piston pin is produced at the minimum tolerance (min-max tolerance) trace noise levels can occur. This level of noise does not affect the reliability or durability of the product. If piston-to-pin noise is detected and the customer desires the condition to be corrected, replace all six pistons with pin assemblies. The new piston sets have a minimal piston-to-pin clearance. Remember, piston-to-pin noise occurs in both park and drive at engine idle rpm and it varies in intensity depending on the number of pistons involved. A ticking sound means one piston is affected whereas a rattle or diesel type sound indicates more than one piston affected. The following should also be checked: 1. On W-Cars, make sure the right side engine splash shield is not contacting the engine crankshaft balancer. This condition usually happens cold and is caused by the shield curling when cold. 2. Reference Service Bulletin 57-71-06 for transmission rattle noise often confused for engine rattle noise. 3. Reference Service Bulletin 47-61-36 for Accessory Drive Belt Tensioner noise. 4. Check cylinder bore diameter and piston diameter as outlined in the Service Manual.
