FORD: 2005-2008 Mustang 2004-2008 F-150 2005 Excursion 2005-2008 Expedition, F-Super Duty 2006-2008 Explorer, F-53 Motorhome Chassis 2007-2008 Explorer Sport Trac This article supersedes TSB 08-1-9 to update Vehicle Applications, Service Procedure and Part List. ISSUE Some 2004-2008 F-150, 2006-2008 Mark LT, 2005-2008 F-Super Duty, Expedition, Navigator and 2005 Excursion, with 5.4L 3-V engine; 2005-2008 Mustang, 2006-2008 Explorer, Mountaineer, and 2007-2008 Explorer Sport Trac with 4.6L 3-V engine; 2005-2008 F-Super Duty, 2006-2008 F-Stripped Chassis, and 2005 Excursion, with 6.8L 3-V engine may experience difficulty with spark plug removal. This may cause damage to the spark plug and leave part of the spark plug in the cylinder head. Affected engine build dates are as follows: 5.4L 3-V and 6.8L 3-V before 10/9/07, 4.6L 3-V before 11/30/07. ACTION Refer to the following Service Procedure for techniques to remove the spark plugs and extract broken spark plugs. SERVICE PROCEDURE The engine build date can be read on the left hand cam cover information sticker. Disconnect the breather hose elbow from the intake tube. Loosen the two hose clamps that secure the intake tube to the throttlebody, and the mass air flow sensor. Remove the air intake tube. 1. Disconnect the negative battery cable! Remove the oil fill cap and set it aside. Lift straight up on the engine beauty cover and set it aside. Reinstall the oil fill cap after the beauty cover has been re- moved to prevent any foreign material from entering the crank- case. 3. Remove the four bolts that secure the throttlebody to the in- take manifold. 5. Install the provided bolts and washers thru the throttlebody and Poweraid Spacer and tighten to the manufacturer’s specifi- cations. 4. Install the Poweraid Spacer between the throttlebody and the intake manifold with the first supplied gasket next to the intake manifold, and the second supplied gasket next to the throttle- body as shown. Make sure the “flow” arrow printed on the spacer is pointing towards the intake manifold. 6. Reinstall the intake tube, tighten the two hose clamps, and reconnect the crankcase breather tube. Reinstall the beauty cover, and oil cap in the reverse order that they were removed. Re-connect the negative battery cable!

Driver Side 1. Disconnect and isolate the battery negative cable. If the airbag has not been deployed, wait two minutes for the system capacitor to discharge before further service. Driver Side Airbag Module Remove/Install 2. From the underside of the steering wheel, remove the two screws that secure the driver side airbag module to the steering wheel. 3. Pull the airbag module away from the steering wheel far enough to access the wire harness connectors on the back of the airbag module. 4. Unplug the airbag module and horn switch wire harness connectors from the back of the airbag module. 5. Remove the driver side airbag module from the steering wheel. 6. If the airbag has been deployed, the clockspring must be replaced. See Clockspring in the Replacement for the procedures. 7. When installing the airbag module, connect the clockspring wire harness connector to the module by pressing straight in on the connector. Be certain that the connector is fully engaged by observing the latch arms on each side of the connector. When these arms move outward from the connector, the connector is latched. 8. Connect the horn switch wire harness connectors. 9. Install the airbag module in the steering wheel. Tighten the mounting screws to 10.2 N.m (90 in. lbs.) . 10. Do not connect the battery negative cable at this time. See Airbag System in the Diagnosis and Testing for the proper procedures. Passenger Side The following procedure is for replacement of a faulty or damaged passenger side airbag module. If the passenger side airbag module has been deployed, the instrument panel assembly must be replaced. The instrument panel assembly includes a passenger side airbag and airbag door. Refer to Instrument Panel, Gauges and Warning Indicators/Instrument Panel/Instrument Panel Assembly Replacement. 1. Disconnect and isolate the battery negative cable. The following diagnostics might be helpful if the vehicle exhibits the conditlon(s) described above. Use the appropriate recommendation based on what symptom has occurred. Recommendation/Instructions No DTCs Review Corporate Bulletin Number 05-02-32-002B to assure you do not have a blown 60 amp steering fuse. The fuse can be blown during improper jump starting of the vehicle on the HHR and ION. Check for this particularly for tow in conditions. DO NOT replace the steering column unless an internal short has been Identified in the column that is causing fuse to blow. Power Steering Warning Message on DIC with DTCs C0176 and C0476 This condition is often the result of excessive lock-to-lock turns of the steering wheel, causing the thermal protection in the Power Steering Control Module (PSCM) to take the steering motor temporarily off line. This is a normal operating characteristic of the system. DO NOT replace the steering column for this condition. Refer to Corporate Bulletin Number 06-02-32-002B for additional information
