1. NOTE: Make sure the parking brake control is fully released. Relieve the tension on the parking brake system. 1. Pull the front parking brake cable and conduit. 2. Insert a suitable retainer. 2. CAUTION: Do not use heat to loosen a seized lug nut (1012). Heat can damage the wheel and the wheel bearings. Remove the rear wheels and tires; loosen the lug nuts. 1. Remove the center cap. 2. With the weight of the vehicle on the wheels, loosen, but do not remove, the lug nuts. 3. WARNING: THE ELECTRICAL POWER TO THE AIR SUSPENSION SYSTEM MUST BE SHUT OFF PRIOR TO HOISTING, JACKING OR TOWING AN AIR SUSPENSION VEHICLE. THIS CAN BE ACCOMPLISHED BY TURNING OFF THE AIR SUSPENSION SWITCH LOCATED IN REAR JACK STORAGE AREA. FAILURE TO DO SO MAY RESULT IN UNEXPECTED INFLATION OR DEFLATION OF THE AIR SPRINGS WHICH MAY RESULT IN SHIFTING OF THE VEHICLE DURING THESE OPERATIONS. Raise and support the vehicle; refer to Section 100-02 . 4. Remove the tire and wheel assembly. 1. Remove the lug nuts. 2. Remove the tire and wheel assembly. 5. Disconnect the (A) parking brake intermediate cable from the (B) parking brake rear cable and conduit, LH. 6. Separate the (A) RH parking brake rear cable and conduit from the (B) LH parking brake rear cable and conduit at the (C) parking brake cable equalizer. 7. Remove the RH parking brake rear cable and conduit from the parking brake cable bracket (2530). 1. Compress the parking brake cable clip. 2. Remove the RH parking brake rear cable and conduit from the parking brake cable bracket. 8. Remove the RH parking brake rear cable and conduit to LH parking brake rear cable and conduit clip. 9. Remove the (A) RH parking brake rear cable and conduit from the (B) rear parking brake cable retainer (2A709). 10. Remove the RH parking brake rear cable and conduit to the RH hydraulic brake line clip. 11. Remove the parking brake cable retainer clip (2A826). 1. Remove the parking brake cable retainer clip bolt. 2. Remove the parking brake cable retainer clip. 12. Unclip the parking brake rear cable and conduit from the brake line clip on top of the rear axle housing.

Removal 1. Disconnect positive and negative battery cables from battery terminals. Remove the retaining bolt from battery cable support-to-frame bracket at left front of engine. Secure cables to engine . 2. Loosen radiator drain cock and drain coolant from radiator . Refer to Section 03-03. 3. Disconnect PCV closure hose at engine air cleaner outlet tube (9B659) . Release clips retaining air cleaner tap. Loosen air cleaner outlet duct clamp at throttle body (9E926) and remove air cleaner top and air cleaner outlet tube together. 4. Remove vacuum supply hoses from: a. Power brake booster (2005). b. Cruise control at check valve near throttle linkage (if equipped). c. Manifold absolute pressure sensor (MAP sensor) (9F479). d. Heater and air conditioner supply hose at A/C vacuum check valve (19A563) near A/C vacuum reservoir tank and bracket (19A566) . 5. Secure vacuum hoses to engine. 6. Remove upper radiator hose (8260) and lower radiator hose (8286) . 7. Disconnect power steering pressure switch (PSP switch) (3N824) . 8. Remove power steering pressure hose (3A719) from clips in fan shroud (8146) . 9. Remove two screws holding fan shroud to radiator and pull fan shroud out of lower clips. Rest fan shroud on radiator fan. 10. Disconnect automatic transmission cooler lines, if so equipped, from radiator . 11. Remove two radiator upper retaining bolts and lift radiator from core support. 12. Remove fan shroud from engine compartment. 13. Disconnect fuel charge wiring connectors at top center of dash panel. 14. Loosen clamps and disconnect heater supply hose at hot water heater elbow connection (18599) in lower intake manifold. Disconnect heater return hose at water pump. 15. Loosen retaining bolt and disconnect steering column at intermediate shaft. 16. Determine which type of air conditioning refrigerant is used in the vehicle. Follow the procedure for that specific refrigerant as outlined in Section 12-00 to drain air conditioning system and recycle refrigerant. NOTE: All openings in the air conditioning system must be capped to keep dirt, foreign material, and excess moisture out of the system. 17. Disconnect air conditioner liquid line at condenser and suction line from accumulator. 18. Disconnect canister purge hose at fuel vapor canister (9D653) under engine air cleaner base and secure to engine . 19. Release fuel system pressure as outlined in Section 03-04A. 20. Remove oil level indicator (7A020) . 21. Place a piece of 4×4 wooden block or other suitable material between the rear of the engine cradle and the forward surface of the oil pan sump to keep the engine from tilting rearward and damaging components when removing the transmission. 22. Remove transmission as outlined in Section 07-01 for automatic transmission and Section 07-03 for manual transmission. 23. Loosen and remove exhaust manifold stud nuts. Remove bolts retaining three-way catalytic converter (5E212) to muffler (5230) . Disconnect and remove muffler and three-way catalytic converter . Refer to Section 09-00 for specific removal and installation procedures. 24. Remove wheel hub bolt nuts (1012) and remove both front wheel (1007) and tire assemblies. 25. Remove dash panel ground cables (14303) . One is located on cylinder head just behind power steering pump (3A674) . The other is located just above where exhaust manifold (9430) and three-way catalytic converter connect. 26. Remove nuts and disconnect front stabilizer bar (5482) from front suspension lower arms (3079) . Discard nuts. 27. Remove front disc brake calipers (2B120) as outlined in Section 06-03 and secure to front suspension upper arms (3083) 28. Disconnect fuel lines along left frame rail near engine mounts as outlined in Section 03-04A. 29. Position a jack under front suspension lower arm and raise arm until tension is applied to front coil spring (5310) . Remove bolt and nut retaining spindle to front suspension upper arm ball joint. Slowly lower jack under front suspension lower arm to disconnect spindle from ball joint. 30. Position Drive Train Removal Lift 109-00002 or equivalent under crossmember and engine . 31. Lower vehicle until crossmember rests on removal lift. Place wood blocks under front crossmember and rear of cylinder block to keep engine and crossmember assembly level. Install safety chains around crossmember and lift. 32. Remove three nuts from bolts that retain engine crossmember assembly to frame on each side of vehicle.

For additional information, refer to Section 204-00. 2. Remove the parts in the order indicated in the following illustration and table. To remove individual parts, only carry out the listed steps: 3. To install, reverse the removal procedure. 4. If the hydraulic system was opened, bleed the brake system. For additional information, refer to Brake System Bleeding in this section. Item 2: Brake Caliper Removal Note 1. CAUTION: Do not allow the brake caliper to hang by the flexible brake hose. Support the caliper to the vehicle. Item 11: Brake Disc Removal Note 1. If removing the brake disc, only remove the caliper bracket bolts and position the caliper and bracket aside. Item 10: Spindle Nut Installation Note 1. Tighten the spindle nut to the specified torque. Rotate the hub counter-clockwise 5 rotations and then recheck the torque. Item 3: Brake Disc Pads Installation Note 1. CAUTION: Install a new lining if worn to or past the specified thickness above the metal backing plate or if the pad is damaged. Install new pads in complete axle sets. If replacing the brake pads, use a suitable suction device, remove the brake fluid in the master cylinder reservoir until it is half filled. 2. If replacing the brake pads, use a suitable tool to push the brake caliper pistons into the caliper bore. 3. One brake disc pad kit contains the pads required for both the RH and LH side. Item 1: Caliper Bolt Installation Note 1. Tighten the bottom caliper bolt and then the top caliper bolt. Item 11: Brake Disc Inspection Note 1. NOTE: If machining is necessary use a hub-mount brake lathe to machine the front brake disc. For additional information, refer to section Section 100-04. Measure the front brake disc, and resurface as necessary. Install a new front brake disc if beyond specification.

Master Cylinder Priming — In-Vehicle or Bench WARNING: Carefully read cautionary information on product label. For EMERGENCY MEDICAL INFORMATION seek medical advice. Failure to follow these instructions may result in personal injury. CAUTION: Do not allow the brake master cylinder reservoir to run dry during the bleeding operation. Keep the brake master cylinder reservoir filled with the specified brake fluid. Never reuse the brake fluid that has been drained from the hydraulic system. CAUTION: Brake fluid is harmful to painted and plastic surfaces. If brake fluid is spilled onto a painted or plastic surface, immediately wash it with water. NOTE: When any part of the hydraulic system has been disconnected for repair or installation of new components, air can enter the system and cause spongy brake pedal (2455) action. This requires bleeding of the hydraulic system after it has been correctly connected. The hydraulic system can be bled manually or with pressure bleeding equipment. NOTE: When a new brake master cylinder (2140) has been installed or the system has been emptied, or partially emptied, it should be primed to prevent air from entering the system. 1. For in-vehicle priming, disconnect the brake lines. 2. For bench priming, mount the brake master cylinder (2140) in a vise. 3. Install short brake tubes with the ends submerged in the brake master cylinder reservoir (2K478), and fill the brake master cylinder reservoir with High Performance DOT 3 Brake Fluid C6AZ-19542-AB or equivalent DOT 3 fluid meeting Ford specification ESA-M6C25-A. 4. Have an assistant pump the brake pedal (2455), or slowly depress the primary piston until clear fluid flows from both brake tubes, without air bubbles. 5. If the brake master cylinder has been primed at the bench, install it in the vehicle. For additional information, refer to Section 206-06. 6. Remove the short brake tubes, and install the brake outlet tubes. 7. Bleed each brake tube at the brake master cylinder as follows: 1. Have an assistant pump the brake pedal, and then hold firm pressure on the brake pedal. 2. Loosen the rear most brake tube fittings until a stream of brake fluid comes out. While the assistant maintains pressure on the brake pedal, tighten the brake tube fitting. 3. Repeat this operation until clear, bubble-free fluid comes out. 4. Refill the brake master cylinder reservoir as necessary. Repeat the bleeding operation at the front brake tube. Master Cylinder Priming — 4.6L 1. CAUTION: Use only bleed screws on the engine side of the brake master cylinder (2140). The hydro-boost bleed screw, located near the dash on the hydro-booster casting, is for the booster cavity filled with power steering fluid, not brake fluid. Connect a clear waste line to the bleed screw closet to the booster first and the other end in a container partially filled with recommended brake fluid.

When a new brake master cylinder (2140) has been installed, or the brake system emptied or partially emptied, fluid may not flow from the bleeder screws during normal bleeding. It may be necessary to prime the system using the following procedure: 1. Use a tubing wrench to remove the brake lines from the master cylinder. 2. Install short brake lines in the brake master cylinder and position them so that they point back into the reservoir, and the ends of the pipes are submerged in brake fluid. 3. Fill the reservoir with new Ford High Performance DOT-3 Brake Fluid C6AZ-19542-AA or DOT-3 equivalent meeting Ford specification ESA-M6C25-A. 4. Cover the reservoir with a clean shop towel. 5. CAUTION: Brake fluid is harmful to painted and plastic surfaces. If brake fluid is spilled onto a painted or plastic surface, immediately wash it with water. Pump the brakes until clear, bubble-free fluid comes out of both brake lines. 6. Remove the short brake lines and reinstall the ones from the vehicle. 7. Bleed each brake line at the brake master cylinder using the following procedure: a. Have an assistant pump the brake pedal 10 times and then hold firm pressure on the pedal. b. Loosen the front brake line fitting with a tubing wrench until a stream of brake fluid comes out. Have your assistant maintain pressure on the brake pedal until the brake line fitting is tightened again. c. Repeat this operation until clear, bubble-free fluid comes out from around the tubing fitting. d. Repeat this bleeding operation at the rear brake line fitting. 8. If any of the brake lines or calipers have been removed, it may be helpful to prime the system by gravity bleeding it. This should be done after the brake master cylinder is primed and bled. To prime the brake system: a. Fill the brake master cylinder reservoir (2K478) with new Ford High Performance DOT-3 Brake Fluid C6AZ-19542-AA or equivalent meeting Ford specification ESA-M6C25-A. b. Loosen both rear caliper bleeder screws and leave them open until clear brake fluid flows out. Be sure to check the reservoir fluid level often and not let it run dry. c. Tighten the bleeder screws. d. One at a time, loosen the front caliper bleeder screws. Leave the bleeder screws open until
