Common causes of camshaft timing belt failure on the above vehicles are due to incorrect operating tension, or ingress of dirt, water, or debris entering the timing belt cover. Predominantly on Fiesta models a high percentage of camshaft timing belt failures occur after the ancillary poly ‘V’ drive belt has failed, where strands of material off the broken belt have entered the timing belt cover. This is especially so where an ancillary belt has been fitted that does not contain “Kevlar” based materials. It is therefore important to always remove the timing belt cover to check for belt debris if the ancillary belt has failed. Any contamination that enters the timing belt cover can become compressed between the surfaces of the camshaft timing belt and drive pulleys. This causes wear to both the belt teeth, backing surface, and damage to the drive pulleys, resulting in premature failure of the camshaft timing belt. Later engines have modifications to improve the sealing of the belt cover around the crankshaft pulley, to reduce the level of outside contamination. Incorrect tensioning of the belt during installation will adversely affect the life of the belt. Before fitting a new belt it is important to check and observe the following points :- 1) Right Hand Inner Wing Splash Shield (Fiesta, Escort, Mondeo) This must be fitted and undamaged. 2) Timing Belt Cover Check that all components of the cover are fitted and undamaged. Ensure the latest type of modified cover is fitted. 3) a) Toothed Drive Pulleys Check that the tooth profiles are not worn or damaged. On vehicles built before January 1994 special attention should be given to the nylon toothed pulley situated below the camshaft pulley in a clockwise position on the belt drive (see diag item 4). This should be changed to a modified steel pulley (Ford No. 7053802) plus bolt (6701537). Ensure that the Camshaft and Injection Pump sprockets are free to rotate on the drive locations when the retaining bolts are slackened off. b) 4) a) b) c) Water Pump, Idler and Tensioner Pulleys Check that the belt running surfaces are not worn or damaged. Check that the flanges are running true and not damaged. Check that the water pump, and pulley bearings are in good condition, to ensure correct belt alignment. 5) Crankshaft Pulley The toothed pulley is in two parts. The rear section (Injection Pump Drive) is located onto the crankshaft by a small drive pin. The front section (Camshaft and “Poly V” belt drive) engages onto the rear pulley via a small vee protrusion on the rear face. Should the central fixing bolt for the crankshaft pulley come loose, or an old bolt re-used (Stretch bolt design), it is possible for fretting to take place damaging the locations. The crankshaft and camshaft pulleys can then move out of timing alignment, resulting in valve and piston contact damage. Replacement Procedure As the vehicle is fitted with two timing belts, one to drive the Camshaft, and one to drive the Injection Pump drives, which are driven off the crankshaft pulley, it is strongly recommended that both belts are replaced at the same time. NOTE: Special tools are required to lock the crankshaft, camshaft, and injection pump in the correct angular location when changing the belts, to ensure correct timing position. IMPORTANT: Ensure the engine is cold (not run for 4 hours) before commencing working as this will affect the setting of the timing belt tension and could lead to premature failure. Continued . . . .

1. Disconnect battery ground cable (14301) . 2. Disconnect fuel charging wiring (9D930) from distributor stator (12A112) (camshaft position sensor). 3. Remove stator camshaft position sensor retaining screws and distributor stator (camshaft position sensor) from camshaft position sensor housing. 4. If removing camshaft position sensor housing from the engine front cover (6019) , proceed with Removal Step 5. If camshaft position sensor housing is not being removed, proceed to Installation Step 6. 5. CAUTION: Before proceeding with this procedure, set cylinder No. 1 to 26 degrees After Top Dead Center (ATDC) of the compression stroke. Then note the position of the stator (camshaft position sensor) electrical connector. The installation procedure requires that the connector be located in the same position. Remove retaining bolt and hold-down clamp (12270) . 6. NOTE: The oil pump intermediate shaft (6A618) should be removed with the camshaft position sensor housing. Remove camshaft position sensor housing from engine front cover . Installation 1. CAUTION: If the replacement distributor stator (camshaft position sensor) does not contain a plastic locator cover tool, a special service tool such as Syncro Positioning Tool T89P-12200-A must be obtained prior to installation of the replacement distributor stator (camshaft position sensor). Failure to follow this procedure will result in improper stator (camshaft position sensor) alignment. This will result in the fuel system being out of time with the engine, possibly causing engine damage. If the plastic locator cover tool is not attached to the replacement distributor stator (camshaft position sensor), attach Syncro Positioning Tool T89P-12200-A as follows: a. Engage camshaft position sensor housing vane into the radial slot of the tool. b. Rotate tool on camshaft position sensor housing until tool boss engages notch in camshaft position sensor housing. The cover tool should be square and in contact with entire top surface of camshaft position sensor housing. 2. Transfer oil pump intermediate shaft from old camshaft position sensor housing to replacement camshaft position sensor housing. 3. CAUTION: If stator (camshaft position sensor) electrical connector is not positioned properly (for example, contacting the A/C compressor bracket), DO NOT reposition the connector by rotating the camshaft position sensor housing. This will result in the fuel system being out of time with the engine, possibly causing engine damage. Remove the camshaft position sensor housing and repeat installation procedure, beginning with Step 1. Install camshaft position sensor housing so that drive gear engagement occurs when arrow on locator tool is pointed approximately 30 degrees counterclockwise from the front face of the cylinder block (6010) . This step will locate stator (camshaft position sensor) electrical connector in the pre-removal position. 4. Install hold-down clamp and retaining bolt and tighten bolt to 20-30 Nm (15-22 lb-ft). 5. Remove Syncro Positioning Tool T89P-12200-A. 6. CAUTION: If stator (camshaft position sensor) electrical connector is not positioned properly (for example, contacting the A/C compressor bracket), DO NOT reposition the connector by rotating the camshaft position sensor housing. This will result in the fuel system being out of time with the engine, possibly causing engine damage. Remove the camshaft position sensor housing and repeat installation procedure, beginning with Step 1. Install distributor stator (camshaft position sensor) and retaining screws. Tighten screws to 2.5-3.5 Nm (22-31 lb-in). 7. Connect fuel charging wiring connector to distributor stator (camshaft position sensor). 8. Connect battery ground cable .

Correct drive belt tension is required to ensure optimum performance of the belt driven engine accessories. There are different types of adjustment gauges for checking either a serpentine or a V-type belt. Use the correct gauge when checking belt tension. Place gauge in the middle of the section of belt being tested (between two pulleys) to check tension. Do not allow the gauge (or gauge adapter) to contact anything but the belt. BELT SCHEMATICS The belt routing schematics are published from the latest information available at the tingle of publication. If anything differs between these schematics and the Belt Routing Label, use the schematics on Belt Routing Label. This label is located in the engine compartment. BELT REPLACEMENT OR ADJUSTMENT- LEFT HAND DRIVE Belt tension is adjusted at the power steering pump bracket and idler pulley assembly. 1. Disconnect negative battery cable from battery. 2. Loosen idler pulley bolt at the power steering bracket. 3. Loosen adjusting bolt until belt can be removed from pulleys. 4. Remove belt. INSTALLATION 1. Check condition of all pulleys. CAUTION: When installing the serpentine accessory drive belt, the belt MUST be routed correctly. If not, the engine may overheat due to the water pump rotating in the wrong direction. 2. Install new belt. 3. Using serpentine belt tension gauge, tighten adjusting bolt until belt reaches proper tension. Refer to Belt Tension at the rear of this section for proper belt tension. 4. After belt is tensioned correctly, tighten idler pulley bolt to 47 Nm (35 ft. lbs.) 5. After idler pulley has been tightened into position, recheck belt tension. Adjust if necessary. BELT REPLACEMENT OR ADJUSTMENT- RIGHT HAND DRIVE (4.0L) 1. Disconnect negative battery cable from battery. 2. Loosen lower alternator mounting bolt and nut. 3. Loosen upper alternator mounting nut. 4. Loosen adjusting bolt at upper alternator bracket until belt can be removed from pulleys. 5. Remove belt. INSTALLATION 1. Check condition of all pulleys.

CAUTION: Prior to removal of the camshaft position sensor (CMP sensor) (12126) , set cylinder No.1 to zero degrees top dead center (TDC) of compression stroke. Then note the position of the camshaft position sensor electrical connector. The installation procedure requires the connector be located in the same position. Removal 1. Disconnect battery ground cable (14301). Refer to Section 14-01. 2. Disconnect fuel charging wiring connector from camshaft position sensor. 3. Remove camshaft position sensor retaining screws and camshaft position sensor from camshaft position sensor housing. 4. If removing camshaft position sensor housing from the cylinder block (6010), proceed with Removal Step 5. If not removing camshaft position sensor housing, proceed to Step 6 of the installation procedures. 5. Remove hold-down clamp (12270) (bolt and washer assembly). 6. NOTE: Remove the oil pump intermediate shaft (6A618) with the camshaft position sensor housing. Remove camshaft position sensor housing from cylinder block. Installation 1. CAUTION: If the replacement camshaft position sensor housing does not contain a plastic locator cover tool, a special service tool must be obtained prior to installation of the replacement camshaft position sensor. Failure to follow this procedure will result in improper camshaft position sensor alignment. This will result in the ignition fuel system being out of time with the engine, possibly causing engine damage. NOTE: For 3.0L engines, use Syncro Positioning Tool 303-589. For 3.8L engines, use Syncro Positioning Tool 303-562 (T96T-12200-A). If the plastic locator cover tool is not attached to the replacement camshaft position sensor housing, attach syncro positioning tool as follows: a. Engage camshaft position sensor housing vane into the radial slot of the tool. b. Rotate tool on camshaft position sensor housing until tool boss engages notch in camshaft position sensor housing. 2. Transfer oil pump intermediate shaft from old camshaft position sensor housing to replacement camshaft position sensor housing. 3. Install camshaft position sensor housing so drive gear engagement occurs when arrow on syncro positioning tool is pointed approximately as shown in the illustrations. This step will locate camshaft position sensor electrical connector in the pre-removal position. 4. Install hold-down clamp (washer and bolt assembly) and tighten bolt to 20-30 Nm (15-22 lb-ft). 5. Remove syncro positioning tool. 6. CAUTION: If camshaft position sensor electrical connector is not positioned properly, DO NOT reposition the connector by rotating the camshaft position sensor housing. This will result in the fuel system being out of time with the engine, possibly causing engine damage. Remove the camshaft position sensor housing and repeat installation procedure, beginning with Step 1. Install camshaft position sensor and retaining screws. On 3.0L engine, tighten screws to 2.5-3.5 Nm (23-30 lb-in). On 3.8L engine, tighten screws to 4.5-7 Nm (40-61 lb-in). 7. Connect fuel charging wiring connector to camshaft position sensor. 8. The supercharged 3800 engine uses two drive belts. The outer belt drives the supercharger. The inner belt drives the generator, power steering pump, coolant pump and air conditioning compressor. All driven accessories are rigidly mounted to the engine. Drive belt tension is maintained by the spring loaded belt tensioners. Each belt has its own tensioner. A belt squeak when the engine is started or stopped is normal and has no effect on belt durability. The drive belt tensioner can control belt tension over a broad range of belt lengths due to stretching. 1. Remove the battery. 2. Rotate the tensioner (2) counterclockwise to remove the drive belt (1). 3. Remove the supercharger belt (1) from the engine. 4. Rotate the tensioner (2) counterclockwise to remove the drive belt (1). 5. Remove the accessory belt (1) from the engine. Installation Procedure 1. Position the accessory drive belt (1) to the pulleys. 2. Rotate the tensioner (2) counterclockwise to install the drive belt (1). 3. Position the supercharger drive belt (1) to the pulleys. 4. Rotate the tensioner (2) counterclockwise to install the drive belt (1). 5. Install the battery.
