Some 2004 – 2009 model year Highlander, 2001 – 2005 model year RAV4, and 2004 – 2010 model year Sienna AWD (4WD) vehicles may display a transmission ?uid or gear oil seepage from a vent on the right side of the transfer case. The seepage is from the transfer RH (right-hand) bearing retainer No. 2 oil seal. Production improvements have been implemented to prevent this condition from occurring. Follow the repair procedure in this bulletin to replace the RH bearing retainer No. 2 oil seal assembly. Transmission Fluid or Gear Oil Seepage from Transfer Case Vent (AWD) Repair Procedure: Removal 1. Con?rm source of gear oil/transmission ?uid seepage is from vent on RH bearing retainer. 2. Remove the engine assembly with transaxle. Remove the automatic transmission w/transfer. Refer to TIS, applicable model and model year Repair Manual: • 2004 Highlander: Drivetrain – Automatic Transmission/Transaxle – “Automatic Transaxle Assy (U151E/U151F) / (U241E/U140F): Replacement” • 2005 Highlander: Drivetrain – Automatic Transmission/Transaxle – “Automatic Transaxle Assy (U151E/U151F) / (U241E/U140F): Replacement” • 2006 Highlander: Drivetrain – Automatic Transmission/Transaxle – “U140F / U151F Automatic Transaxle: Automatic Transaxle Assembly: Removal” 4. Remove the transfer case No. 1 plug and remove the gasket from the plug. 5. Remove the transfer drain plug and remove the gasket from the drain plug. 6. Remove the transfer assembly. A. Remove the 2 bolts and 6 nuts. B. Using a plastic hammer, drive out the transfer assembly from the transaxle assembly. NOTICE • Disconnect the transfer assembly from the transaxle assembly without tilting. • When moving the transfer assembly, do NOT hold the assembly by the oil seals.

Some 1999-2004 Navigator, 2002-2003 Blackwood, 2003-2005 Aviator, 2003-2004 Marauder and 2003-2004 Mustang vehicles built before 12/19/2004 equipped with 4.6L 4V/5.4 4V engine may exhibit a runs rough, lacks power, and engine misfire, prompted by a MIL light and DTC codes P0301, P0302, P0303, P0304, P0305, P0306, P0307, P0308, and P0316. ACTION Diagnose engine for engine misfire concern. If diagnostics determine an engine misfire which is characterized by leakage through exhaust valve(s), only replace the affected cylinder head(s). 1. At the crank position sensor, check for battery voltage to be present on the Red wire with the key on and cranking. The Black wire should be a good ground and the Blue wire should have 5 volts on it from the computer. One may have to disconnect the crank sensor to check for the 5 volt reference. 2. During crank look for a good 5 volt square wave signal on the Blue wire. 3. Check at the ignition coils for good battery voltage key on and cranking. If there is a loss of voltage during crank check the ignition failsafe relay. 4. Check for any stored engine codes. Crankshaft Position (CKP) Sensor Ignition Failsafe Sensor The ignition failsafe sensor supplies battery voltage to the ignition coils. The ignition coils can look like they have good battery voltage key on but during crank the ignition failsafe relay can stop sending voltage to the ignition coils.

FORD: 2004-2005 Thunderbird, Explorer LINCOLN: 2004-2005 LS, Aviator MERCURY: 2004-2005 Mountaineer This article supersedes TSB 05-15-4 to correct the Service Procedure. ISSUE Some 2004-2005 vehicles built prior to 09/23/2004 and equipped with the 5R55S transmission, may exhibit a delayed or harsh reverse engagement. This condition may be due to improper pressure control. ACTION It may be necessary to replace the solenoid body assembly. Refer to the following Service Procedure. SERVICE PROCEDURE NOTE INSTALLING TRANSMISSION ADDITIVE WILL PREVENT THE SYMPTOM ON SOLENOIDS THAT DO NOT YET EXHIBIT THE CONDITION BUT WILL NOT RESOLVE THE CONDITION IF IT ALREADY EXISTS. LINCOLN LS AND THUNDERBIRD ONLY 1. Lower the transmission cross member and transmission to gain access to the pressure control solenoid-C (PCC) port. DO NOT disconnect the drive shaft. 2. Install pressure gauge per Step 2 of “DIAGNOSTICS”, below. 3. Reinstall cross member and snug the fasteners for diagnostic purposes only. 4. Proceed with the “DIAGNOSTICS” section of this TSB. 5. After the TSB repair is completed, torque the cross member fasteners to 41 lb-ft (55 N•m). DIAGNOSTICS – ALL VEHICLES 1. Remove pressure tap plug at PCC port (Figure 1).
