Function The original intercooler for the L200 is quite small. Because of this the cooling capacity is low and the pressure drop is considerable. When increasing the power output of the L200 engine the boost air temperature must be kept as low as possible, while it has a great influence in performance as well as engine durability. Charge air cooling also has a positive effect on exhaust emissions from diesel engines. The pressure drop through the charge air cooler lowers the air mass flow trough the engine. To maximize air mass flow is essential to increase performance. The sttemtec charge air cooler upgrade maximizes the cooling capacity and minimizes the pressure drop of the charge air cooler without any negative effects of the vehicle. List of content 1. INSTALLATION NOTE: Be careful not to damage the roof and other finished surfaces of the body when installing the roof box. Do not allow the combined weight of the accessory and cargo to exceed the carrying capacity of the roof rack. An optional Honda roof rack (sold separately) is required to install the roof box. 1. With the help of an assistant, carefully place the box on the crossbars. Open the tailgate to make sure that the box is not interfering with the tailgate. ADHESIVE BACKING BRACKET B ADHESIVE BACKING PLATE ADHESIVE SEALS (4) 4615020B SMALL PAD LARGE PAD ATTACHING SURFACE 2. 3. Open the roof box. Slide the plate forward or backward until the holes in the plate are over the front roof rack crossbar. The plate is located near the front of the roof box. ROOF BOX PLATE Align the holes in the plate over the front crossbar. Attach an adhesive seal over the unsued rear mounting holes along the bottom of the roof box. The seal will help prevent water from entering the roof box. Remove the roof box from the vehicle. 4. Using isopropyl alcohol on a shop towel, clean the four brackets B where the small pads will attach. Remove the adhesive backings from the small pads and attach them to the brackets B. SMALL PAD ATTACHING SURFACE LARGE PAD 5. Using isopropyl alcohol on a shop towel, clean the four plates where the large pads will attach. Remove the adhesive backings from the large pads and attach them to the plates. Under the roof box, insert a bolt through bracket B, through the plate and into the predrilled hole in the bottom of the roof box. 8. With the help of an assistant, carefully place the box on the crossbars. Be aware of the hardware hanging from the bottom of the box.

Valve timing procedures Valve timing procedures Ensure crankshaft at TDC on No.1 cylinder. Ensure crankshaft pulley timing mark aligned with 0° timing mark on chain cover [1]. Ensure notch on camshaft points upwards [2]. If notch not visible, turn crankshaft one more turn. Install timing gears as follows: Ensure crankshaft gear and intermediate shaft gear timing marks aligned [3]. Install LH balancer shaft [4]. Ensure timing marks on intermediate shaft gears and LH balancer shaft gear aligned [5] & [6]. Ensure RH balancer shaft gear and oil pump gear timing marks aligned [7]. Install oil pump housing complete with RH balancer shaft. Ensure timing marks on oil pump gear and crankshaft gear aligned [8]. Install injection pump as follows [9] : Ensure notch on injection pump gear aligned with mark ‘T’ on flange [10]. During installation of injection pump: Notch on gear moves in direction of arrow. Install timing chain as follows:

Some 2004 – 2009 model year Highlander, 2001 – 2005 model year RAV4, and 2004 – 2010 model year Sienna AWD (4WD) vehicles may display a transmission ?uid or gear oil seepage from a vent on the right side of the transfer case. The seepage is from the transfer RH (right-hand) bearing retainer No. 2 oil seal. Production improvements have been implemented to prevent this condition from occurring. Follow the repair procedure in this bulletin to replace the RH bearing retainer No. 2 oil seal assembly. Transmission Fluid or Gear Oil Seepage from Transfer Case Vent (AWD) Repair Procedure: Removal 1. Con?rm source of gear oil/transmission ?uid seepage is from vent on RH bearing retainer. 2. Remove the engine assembly with transaxle. Remove the transfer case No. 1 plug and remove the gasket from the plug. 5. Remove the transfer drain plug and remove the gasket from the drain plug. 6. Remove the transfer assembly. A. Remove the 2 bolts and 6 nuts. B. Using a plastic hammer, drive out the transfer assembly from the transaxle assembly. NOTICE • Disconnect the transfer assembly from the transaxle assembly without tilting. • When moving the transfer assembly, do NOT hold the assembly by the oil seals.
