ISSUE: Some 2005-2007 Freestyle, 2005 Five Hundred and Montego vehicles may experience symptoms of a water leak from the roof opening panel (moon roof). ACTION: Follow the Service Procedure steps to correct the condition. SERVICE PROCEDURE Inspection Procedure Overview On 2005 model year (MY) vehicles, inspect/install moon roof motor that has revised software to aid in proper glass closure and center glass. New software has a hard stop at the closed position to prevent accidental under/over closing of glass. On Freestyle vehicles, reroute rear drain tubes. Current rear drain tube routing may not be adequate to handle water when vehicle is parked with the front of vehicle on a slight incline. Proper routing should allow 1 quart (1.0 liter) of water per minute for each rear drain. For 2005 MY Vehicles 1. 2. 3. 4. 5. Inspect for original motor software strategy. Open moon roof to vent. Press and hold switch to close moon roof. If moon roof closes and then starts to open after a brief delay, replace roof opening panel motor with a revised part. Refer to Workshop Manual (WSM), Section 501-17 for removal and installation procedure. If motor stops when closed and does not start to open, motor already has revised software. Center Moon Roof Glass 1. Use a piece of stiff paper (business card), or thin flexible plastic to check the seal tension on the left and right sides of the moon roof glass. Also, inspect the height of the moon roof per the WSM Section 501-17. If the seal tension is consistent side to side, and the height is within specification, do not adjust the glass. 2. If the glass height to the body roof panel is out of specification, follow the alignment procedure in the WSM, Section 501-17. 3. If the seal tension is uneven side to side, note the direction the glass needs to be adjusted and remove the glass per WSM, Section 501-17. a. Carefully apply pressure to each of the metal attachment tabs in the OPPOSITE direction that the glass needs to be adjusted. Apply only enough pressure to achieve the necessary adjustment. Too much pressure may cause over adjustment or damage to the glass attachment points. b. Reinstall the glass. NOTE: Freestyle Vehicles Only 1. Follow the WSM, Section 501-05 for removing the headliner, but STOP before removing the headliner from the vehicle. NOTE: Reroute Rear Drain Tubes Vehicles Equipped With Side Air Curtains Only 1. Starting at the moon roof module assembly exit spout, remove and discard the first hanger clip. 2. At the first hanger clip location add new large C-clip. This clip will attach to the air curtain canister, 10.5″ (267 mm) back from rear moon roof exit spout, so that drain tube is beside it. Cut off excess strap. (Figure 1) THE ROOF PANEL SYSTEM MUST BE RE-INITIALIZED AFTER GLASS REMOVAL. WSM SECTION 501-17. VEHICLES EQUIPPED WITH SIDE SAFETY CURTAINS MUST DEPOWER THE SAFETY RESTRAINTS SYSTEM (SRS).

ISSUE Some 2005-2008 F-Super Duty 250/350 vehicles equipped with a 5.4L 3V or 6.8L 3V engine may experience premature automatic shut off of the fuel fill nozzle, or repeated fuel shut off at the fuel station delivery nozzle with malfunction indicator lamp (MIL) on with diagnostic trouble code (DTC) P0191. Vehicles operated in muddy or dusty environments can encounter a dirt clogged carbon canister system. More specifically, the carbon canister’s vent, fresh air box, and filters become clogged with dirt from operating in such environments. SERVICE PROCEDURE Inspect the vehicle canister system and if it found to be dirt clogged then continue with this TSB. NOTE IF THE VEHICLE’S CANISTER SYSTEM IS NOT DIRT CLOGGED, THEN PROCEED WITH NORMAL DIAGNOSTICS AND DO NOT CONTINUE WITH THIS TSB. Vehicles with Pickup Boxes: 1. Replace the carbon canister assembly with a canister built after 10/1/2006. This canister has a revised internal filter media, and went into production on 10/1/2006. The date code is on a black sticker located on the carbon canister assembly. 2. Relocate the fresh-air intake port to a more protected location using the fresh air hose kit, for pickup applications only. 3. Replace fuel cap assembly if the vehicle was built before 5/16/2007. Vehicles with Pickup Box Removed or Chassis Cab: 1. Replace the carbon canister assembly with a canister built after 10/1/2006. This canister has a revised internal filter media, and went into production on 10/1/2006. The date code is on a black sticker located on the carbon canister assembly. 2. Relocate the fresh-air intake port to a more protected location using QVM bulletin Q-132 at the body builder’s website – https://www.fleet.ford.com/truckbbas/index.htm for fresh air intake routing recommendations. 3. Replace fuel cap assembly if the vehicle was built before 5/16/2007.

ENGINE – 4.0L OHV – CARBON KNOCK ON ACCELERATION NOISE – CARBON KNOCK ON ACCELERATION – VEHICLES EQUIPPED WITH 4.0L OHV ENGINE ONLY FORD: 1990-1997 AEROSTAR 1990-2000 EXPLORER, RANGER ISSUE Some vehicles equipped with the 4.0L OHV engine may exhibit an engine noise which may be perceived by the customer as a piston/connecting rod bearing knock. This carbon knock is heard only under load during the drive cycle. Carbon knock is a customer drive duty-cycle phenomenon that cannot be repaired with an engine exchange. This may be caused by carbon build-up within the combustion chamber. ACTION Verify condition. If normal diagnostics fail to correct the condition, de-carbon the combustion chamber to help quiet the carbon knock noise. Refer to the following Service Procedure for details. SERVICE PROCEDURE Use Motorcraft Carburetor Tune-up Cleaner PM-3. Carbon removal: a. Disconnect canister purge line from throttle body. b. Attach a vacuum line to the canister purge port. c. At hot engine idle, allow the engine to ingest 1/2 to 2/3 of a can of Motorcraft Carburetor Tune-up Cleaner. Use caution not to ingest too quickly due to potential hydro-lock issues. d Shut engine off and allow it to soak for one hour. e. Start engine, allow engine to ingest the remainder of the Motorcraft Carburetor Tune-up Gleaner. f. Remove vacuum line and re-install canister purge line. g. Road test vehicle at 3500 RPM for 2-3 miles. h. Repeat above procedure two times for a total of three times. i. Change oil and filter.

1. Disconnect the battery ground cable. 2. Remove the accessory drive belt. For additional information, refer to Drive Belts, Mounts, Brackets and Accessories. 3. Remove the generator electrical connector cover. 4. Disconnect the generator electrical connectors. 5. Remove the coolant expansion tank bolt. 6. Detach the coolant expansion tank from the clip and secure to one side. 7. Detach the power steering reservoir and secure to one side. 2000 Ford Focus L4-2.0L DOHC VIN 3 8. Detach the engine wiring loom bracket and secure to one side. 9. Detach the ground cable. 10. Detach the evaporative emission canister purge valve and secure to one side. 11. Remove the bolt.
