Valve timing procedures Valve timing procedures Ensure crankshaft at TDC on No.1 cylinder. Ensure crankshaft pulley timing mark aligned with 0° timing mark on chain cover [1]. Ensure notch on camshaft points upwards [2]. If notch not visible, turn crankshaft one more turn. Install timing gears as follows: Ensure crankshaft gear and intermediate shaft gear timing marks aligned [3]. Install LH balancer shaft [4]. Ensure timing marks on intermediate shaft gears and LH balancer shaft gear aligned [5] & [6]. Ensure RH balancer shaft gear and oil pump gear timing marks aligned [7]. Install oil pump housing complete with RH balancer shaft. Ensure timing marks on oil pump gear and crankshaft gear aligned [8]. Install injection pump as follows [9] : Ensure notch on injection pump gear aligned with mark ‘T’ on flange [10]. During installation of injection pump: Notch on gear moves in direction of arrow. Install timing chain as follows:

Exhaust System Removal Note: With a used vehicle, we suggest a penetrating spray lubricant to be applied liberally to all exhaust fasteners and al- lowing a significant period of time for the chemical to lubricate the threads before attempting to disassemble. 1. Unbolt the flange located just in front of the rear muffler as shown in. (figure 1) 2. Lubricate all the hangers and rubber isolators. 3. Using a muffler stand or an additional person to hold the rear muffler into position, remove the hangers from the rub- ber isolators and remove the rear muffler from the vehicle as shown. (figure 2) 4. Unbolt the flange located just behind the catalytic converter as shown. (figure 3) 5. Place hardware and gasket to the side for use during the installation of your new exhaust system. Using a muffler stand or an additional person to hold the front muffler assembly into position, remove the bolt from the rubber isolator and remove the front muffler assembly from the vehicle as shown. (figure 4) 1. Using the original hardware and gasket, place the muffler assembly into position as shown. Hand tighten the hardware for now. (figure 5) 2. Place a clamp over the expanded end of the intermediate pipe and set it into position as shown making sure to install the hanger into the rubber isolator. Do Not tighten the clamp. (figure 6) 3. Place a clamp over the expanded end of the tail pipe assem- bly and set it into position as shown making sure to install the hangers into the rubber isolators. Do Not tighten the clamp. (figure 7) 4. Check your exhaust system for proper clearance under the vehicle and also for tip alignment.

Function The original intercooler for the L200 is quite small. Because of this the cooling capacity is low and the pressure drop is considerable. When increasing the power output of the L200 engine the boost air temperature must be kept as low as possible, while it has a great influence in performance as well as engine durability. Charge air cooling also has a positive effect on exhaust emissions from diesel engines. The pressure drop through the charge air cooler lowers the air mass flow trough the engine. To maximize air mass flow is essential to increase performance. The sttemtec charge air cooler upgrade maximizes the cooling capacity and minimizes the pressure drop of the charge air cooler without any negative effects of the vehicle. List of content 1. CARBURETOR (COROLLA) REMOVAL 1) Drain cooling system. Disconnect air intake hose. Disconnect emission control hoses from air cleaner. Remove air cleaner mounting bolt and wing nut. Remove air cleaner. 2) Disconnect accelerator cable. Disconnect throttle cable (A/T). Disconnect carburetor wiring connector. Disconnect emission control hoses and tag for installation. Disconnect fuel inlet hose. Remove 4 carburetor mounting nuts and No. 1 vacuum pipe. Remove carburetor. DISASSEMBLY Air Horn 1) Remove air cleaner setting bolt. Remove fuel pipe clamp, union, fuel pipe and gaskets. Remove vacuum hoses. Remove pump and pivot screw and pump arm with connecting link. Disconnect choke link and choke opener link. 2 Remove 8 air horn screws and number plate, fuel pipe support and wire clamps. Remove air horn from carburetor body. Disconnect wiring from solenoid valves. 3) Remove float pivot pin, float and needle valve assembly. Remove air horn gasket, needle valve seat and gasket, power piston retainer, power piston and spring. Remove pump plunger and boot. See Fig. 2.
