Engine miss, spark knock, buck/jerk, surge and other driveability concerns may be caused by induction crossfire. This occurs because of improperly routed spark plug wires. ACTION: If spark plug replacement is performed, the correct firing order and spark plug wire routing is essential to prevent the possibility of induction crossfire between cylinders. Refer to the following procedures for inspection of the spark plug wire routing and firing order. Properly reroute the spark plug wires if required. FIRING ORDER ^ The firing order for 1987-1993 vehicles is 1-5-4-2-6-3-7-8. If # 7 and # 8, or # 2 and # 4 spark plug wires are routed next to each other at the separation bracket, an induction crossfire condition can occur. ^ The firing order for 1994 vehicles is 1-3-7-2-6-5-4-8. On these vehicles the # 1 and # 3, or # 5 and # 6 spark plug wires must be separated to eliminate the possibility of an induction crossfire. ^ To eliminate the possibility of the coil wire becoming disconnected, route the coil wire under the spark plug wires at the distributor cap. 1987-1993 VEHICLES

The Ford Triton Spark plug holes have been divided into three Types for model years 1993 through 2005. The drawings below will help you identify each Type. Each individual cylinder head will have the same Type for all spark plug holes. Type 1 Type 2 Type 3 Cleaning: 1. Remove spark plug from a good spark plug hole, chuck the FT5FTCB brush supplied in the kit into a slow speed drill, and clean the bottom of the hole. Note: If procedure is being done in vehicle clean hole using a vacuum cleaner to remove debris. Caution: Do not use the brush to clean the hole after the repair insert has been installed. Identifying: Perform Steps 2 through 4 to determine cylinder head Type: 2. Gauge the spark plug hole using FT5CG Tooling Type Gauge; this is to be used as a comparison when gauging the defective spark plug hole in step number 4. Pull down on the gauge until the snap ring seats against the top of the probe. Push the gauge down into the spark plug well until it seats firmly at the bottom. Make sure that the upper part of the tool is up high enough to allow the gauge to reach the bottom of the hole. Allow the upper alignment bushing to center the tool in the hole. Let the rod float in the upper alignment bushing without tightening the thumb screw. 4. Pull the gauge up out of the well and read the chart on the side of the gauge by comparing the portion of the gauge that is exposed when pushed into the the spark plug hole to determine if the head is Type 1, 2, or 3. Note: the difference between Type 1 and Type 3 is small. Double check to make sure the reading repeats. If your gauge readings are in question remove another spark plug from a good hole and compare gauge readings.

Some 1997-2008 vehicles equipped with a 4.6L 2V, 5.4L 2V, or 6.8L 2V engine and aluminum cylinder heads may experience a spark plug port with stripped or missing threads. ACTION Follow the Service Procedure steps to correct the condition for non warrantable repairs. SERVICE PROCEDURE Ford Motor Company now authorizes LOCK-N-STITCH aluminum insert and tool kit as a proper repair procedure. Follow the procedure included in the tool kit for using the tools and inserts. Tool kits and inserts can be ordered from Rotunda by calling 1-800-Rotunda (768- 8632). Choose option two (2), part number 302-00001. NOTE FORD MOTOR COMPANY HAS DETERMINED THAT REPAIRS MADE WITH THESE ALUMINUM INSERTS AND LOCK-N-STITCH TOOLS DO NOT AFFECT THE HEAT TRANSFER FUNCTION BETWEEN THE SPARK PLUG AND THE CYLINDER HEAD.

FORD TRITON SPARK PLUG THREAD REPAIR INSERT KIT 302-00001 kit for Spark Plug thread repair in Modular and Triton engines The 302-00001 kit contains everything needed to properly install the hard-anodized full thread aluminum inserts. It includes: A gauge tool to easily identify which type of head you are working on (Type 1, Type 2, or Type 3) Piloted core drill and special piloted tap with alignment bushings Installation tools to screw the insert in to the correct depth Tooling for installing the locking pin to prevent the repair insert from backing out Cutting fluid and thread locker Height gauge to verify the insert was installed to the correct depth Complete step by step instructions for over-the- fender and on-the-bench installation procedures These heads have been classified into three types that require three different sets of tooling to be able to correctly install inserts into all of the different model years and engine sizes. 1. Disconnect the spark plug wire at each spark plug. ^ Twist the boots 1/2 turn before removing the boots. ^ Pull only on the boot or use a tool designed for this purpose in order to remove the wire from each spark plug. 2. Disconnect the spark plug wire from the distributor. ^ Twist each spark plug boot 1/2 turn. ^ Pull only on the boot or use a tool designed for this purpose in order to remove the wires from the distributor. INSTALLATION PROCEDURE NOTE: If the boot to wire movement has occurred, the boot will give a false visual impression of being fully seated. Ensure that the boots have been properly assembled by pushing sideways on the installed boots. Failure to properly seat the terminal onto the spark plug will lead to wire core erosion and result in an engine misfire or crossfire condition, and possible internal damage to the engine. 1. Install the spark plug wires at the distributor. 2. Install the spark plug wire to each spark plug. 3. Inspect the wires for proper installation: 3.1. Push sideways on each boot in order to inspect the seating. 3.2. Reinstall any loose boot. 3.3. Wire routings must be kept intact during service and followed exactly when wires have been disconnected or when replacement of the wires is necessary. Failure to route the wires properly can lead to radio ignition noise and crossfiring of the plugs, or shorting of the leads to the ground. 3.4. Any time the spark plug wires or boots are installed on the spark plugs, new dielectric grease needs to be applied inside the boot.
