Correct drive belt tension is required to ensure optimum performance of the belt driven engine accessories. There are different types of adjustment gauges for checking either a serpentine or a V-type belt. Use the correct gauge when checking belt tension. Place gauge in the middle of the section of belt being tested (between two pulleys) to check tension. Do not allow the gauge (or gauge adapter) to contact anything but the belt. BELT SCHEMATICS The belt routing schematics are published from the latest information available at the tingle of publication. If anything differs between these schematics and the Belt Routing Label, use the schematics on Belt Routing Label. This label is located in the engine compartment. BELT REPLACEMENT OR ADJUSTMENT- LEFT HAND DRIVE Belt tension is adjusted at the power steering pump bracket and idler pulley assembly. 1. Disconnect negative battery cable from battery. 2. Loosen idler pulley bolt at the power steering bracket. 3. Loosen adjusting bolt until belt can be removed from pulleys. 4. Remove belt. INSTALLATION 1. Check condition of all pulleys. CAUTION: When installing the serpentine accessory drive belt, the belt MUST be routed correctly. If not, the engine may overheat due to the water pump rotating in the wrong direction. 2. Install new belt. 3. Using serpentine belt tension gauge, tighten adjusting bolt until belt reaches proper tension. Refer to Belt Tension at the rear of this section for proper belt tension. 4. After belt is tensioned correctly, tighten idler pulley bolt to 47 Nm (35 ft. lbs.) 5. After idler pulley has been tightened into position, recheck belt tension. Adjust if necessary. BELT REPLACEMENT OR ADJUSTMENT- RIGHT HAND DRIVE (4.0L) 1. Disconnect negative battery cable from battery. 2. Loosen lower alternator mounting bolt and nut. 3. Loosen upper alternator mounting nut. 4. Loosen adjusting bolt at upper alternator bracket until belt can be removed from pulleys. 5. Remove belt. INSTALLATION 1. Check condition of all pulleys.

Common causes of camshaft timing belt failure on the above vehicles are due to incorrect operating tension, or ingress of dirt, water, or debris entering the timing belt cover. Predominantly on Fiesta models a high percentage of camshaft timing belt failures occur after the ancillary poly ‘V’ drive belt has failed, where strands of material off the broken belt have entered the timing belt cover. This is especially so where an ancillary belt has been fitted that does not contain “Kevlar” based materials. It is therefore important to always remove the timing belt cover to check for belt debris if the ancillary belt has failed. Any contamination that enters the timing belt cover can become compressed between the surfaces of the camshaft timing belt and drive pulleys. This causes wear to both the belt teeth, backing surface, and damage to the drive pulleys, resulting in premature failure of the camshaft timing belt. Later engines have modifications to improve the sealing of the belt cover around the crankshaft pulley, to reduce the level of outside contamination. Incorrect tensioning of the belt during installation will adversely affect the life of the belt. Before fitting a new belt it is important to check and observe the following points :- 1) Right Hand Inner Wing Splash Shield (Fiesta, Escort, Mondeo) This must be fitted and undamaged. 2) Timing Belt Cover Check that all components of the cover are fitted and undamaged. Ensure the latest type of modified cover is fitted. 3) a) Toothed Drive Pulleys Check that the tooth profiles are not worn or damaged. On vehicles built before January 1994 special attention should be given to the nylon toothed pulley situated below the camshaft pulley in a clockwise position on the belt drive (see diag item 4). This should be changed to a modified steel pulley (Ford No. 7053802) plus bolt (6701537). Ensure that the Camshaft and Injection Pump sprockets are free to rotate on the drive locations when the retaining bolts are slackened off. b) 4) a) b) c) Water Pump, Idler and Tensioner Pulleys Check that the belt running surfaces are not worn or damaged. Check that the flanges are running true and not damaged. Check that the water pump, and pulley bearings are in good condition, to ensure correct belt alignment. 5) Crankshaft Pulley The toothed pulley is in two parts. The rear section (Injection Pump Drive) is located onto the crankshaft by a small drive pin. The front section (Camshaft and “Poly V” belt drive) engages onto the rear pulley via a small vee protrusion on the rear face. Should the central fixing bolt for the crankshaft pulley come loose, or an old bolt re-used (Stretch bolt design), it is possible for fretting to take place damaging the locations. The crankshaft and camshaft pulleys can then move out of timing alignment, resulting in valve and piston contact damage. Replacement Procedure As the vehicle is fitted with two timing belts, one to drive the Camshaft, and one to drive the Injection Pump drives, which are driven off the crankshaft pulley, it is strongly recommended that both belts are replaced at the same time. NOTE: Special tools are required to lock the crankshaft, camshaft, and injection pump in the correct angular location when changing the belts, to ensure correct timing position. IMPORTANT: Ensure the engine is cold (not run for 4 hours) before commencing working as this will affect the setting of the timing belt tension and could lead to premature failure. Continued . . . .

SERPENTINE BELT SLIPS OFF IDLER PULLEY Model(s): 1996-1999 Chrysler (NS) Town & Country 1996-1999 Dodge (NS) Caravan 1996-1999 Plymouth (NS) Voyager 1996-1999 Chrysler (GS) Voyager (International Market) SYMPTOM/CONDITION Loss of power steering assist and occurs when driving through deep snow or standing water. Snow or rain can enter the engine compartment from underneath the vehicle and force the serpentine belt off of the idler pulley. DIAGNOSIS Visually inspect the serpentine belt and idler pulley to determine if mis-alignment exists (If the serpentine belt is off the pulleys install the serpentine belt). Start the engine and let it run for one minute before checking alignment). The belt should be approximately 2mm (0.08 in.) from the inboard edge of the idler pulley (Fig. 1 ) when alignment is correct and this bulletin does not apply. If the belt and pulley appear as in Fig. 2 , perform the REPAIR PROCEDURE . REPAIR PROCEDURE This repair is compatible with DaimlerChrysler’s Mobile Service Program and does not require hoists or other full service facility special equipment. 1. Remove the serpentine belt from around the idler pulley by rotating the tensioner clockwise (Fig. 3 ). 2. Remove the purge duty cycle solenoid and wiring harness from the right side engine mount. 3. Remove the two right side engine mount insulator vertical fasteners and loosen the horizontal fastener. DO NOT remove the large nut in the center of the core of the insulator (Fig. 4 ). 4. Remove the load on the engine mount by carefully supporting the engine with a floor jack. 5. Remove the vertical and horizontal fasteners from the engine side bracket. Remove the engine mount assembly. 6. Remove the idler pulley from the engine mounting bracket. (Fig. 3 ). 7. Remove the engine mounting bracket. 8. Install a new engine mounting bracket. Torque the fasteners to 40-68 N.m (30-50 ft-lbs.). 9. Install the idler pulley to the engine mounting bracket. Torque the fastener to 40-68 N.m (30-50 ft-lbs.). 10. Properly route and position a serpentine belt onto all pulleys except the idler pulley (Use a new belt if there is any evidence of damage to the original one). 11. Rotate the belt tensioner clockwise until the belt can be installed onto the idler pulley. Slowly release the belt tensioner. 12. Install the engine mount; torque the assembly in the following order, engine mount to rail fasteners 68 N.m (50 ft-lbs.), vertical fastener 102 N.m (75 ft-lbs.), and horizontal fastener 150 N.m (111 ft-lbs.). 13. Install the purge duty cycle solenoid to the engine mount. 14. Start the vehicle and let it run for one minute then turn the engine off. 15. Verify the serpentine belt is properly aligned (Fig. 1 ).

Removal Removal 1. Raise and support front of vehicle. 2. Remove: RH front wheel. Engine undershield (if fitted). Lower inner wing panel. Auxiliary drive belt(s). 307: Engine tie-bars. Crankshaft pulley [1] . Timing belt upper cover [2] . Timing belt centre cover [3] . Timing belt lower cover [4] . 3. Turn crankshaft to setting position. Insert timing pins in camshaft sprocket and flywheel [5] & [6] . 4. Slacken tensioner nut to release tension on belt [7] . Lightly tighten nut. 5. Remove timing belt. Installation – -1997 Installation – -1997 1. Ensure timing pins located correctly [5] & [6] . 2. Fit timing belt in following order: Crankshaft sprocket. Camshaft sprocket. Water pump sprocket. NOTE: Ensure belt is taut between sprockets on non-tensioned side. Slacken tensioner nut [7] . Turn tensioner anti-clockwise to tension belt. Temporarily tighten nut. Remove timing pins [5] & [6] . Attach tension gauge to belt at [8] . Tool No.(-).0192/SEEM C.Tronic 105.5. Slacken tensioner nut [7] . Tension belt as follows: Turn tensioner anti-clockwise until tension gauge indicates 45 SEEM units. Tighten tensioner nut to 20 Nm [7] . Remove tension gauge. Turn crankshaft four turns clockwise to setting position. Ensure timing pins can be inserted [5] & [6] . Wait 1 minute to allow belt to settle. Apply firm thumb pressure to belt at . Attach tension gauge to belt at [8] . Tool No.(-).0192/SEEM C.Tronic 105.5. Slacken tensioner nut [7] . Turn tensioner anti-clockwise to tension belt. New belt: 40 SEEM units. Used belt: 36 SEEM units. Tighten tensioner nut to 20 Nm [7] . Remove tension gauge [8] . Turn crankshaft two turns clockwise. Ensure flywheel timing pin can be inserted [6] . NOTE: DO NOT allow crankshaft to turn anti-clockwise. Attach tension gauge to belt at [8] . Tool No.(-).0192/SEEM C.Tronic 105.5. Check tension gauge reading. New belt: 51±3 SEEM units. Used belt: 45±3 SEEM units. Install components in reverse order of removal. The supercharged 3800 engine uses two drive belts. The outer belt drives the supercharger. The inner belt drives the generator, power steering pump, coolant pump and air conditioning compressor. All driven accessories are rigidly mounted to the engine. Drive belt tension is maintained by the spring loaded belt tensioners. Each belt has its own tensioner. A belt squeak when the engine is started or stopped is normal and has no effect on belt durability. The drive belt tensioner can control belt tension over a broad range of belt lengths due to stretching. 1. Remove the battery. 2. Rotate the tensioner (2) counterclockwise to remove the drive belt (1). 3. Remove the supercharger belt (1) from the engine. 4. Rotate the tensioner (2) counterclockwise to remove the drive belt (1). 5. Remove the accessory belt (1) from the engine. Installation Procedure 1. Position the accessory drive belt (1) to the pulleys. 2. Rotate the tensioner (2) counterclockwise to install the drive belt (1). 3. Position the supercharger drive belt (1) to the pulleys. 4. Rotate the tensioner (2) counterclockwise to install the drive belt (1). 5. Install the battery.
