Removing And Installing/Replacing Left Headlight (Xenon Headlight) WARNING: Follow instructions for handling light bulbs (exterior lights). Unclip strip (1) in direction of arrow. Release screws (2) underneath. Turn cap (1) approx. 30 degrees counterclockwise and remove from headlight (2). Loosen screws (1). Release screws (2). Installation: – Observe gap dimensions. – Adjust headlights. Pull bumper panel (1) forwards slightly and feed out headlight (2) in direction of arrow. Installation: Make sure headlight (2) is correctly seated in lower holder. Unlock and disconnect associated plug connections (3). Remove headlight (2). Replacement: – - – Unclip headlight holder (1) and remove. Remove ignition unit and bulb for xenon headlight (2). Remove control unit for xenon headlight (3). Installation: Retaining lugs (1) on headlight holder (2) must not be damaged. Make sure headlight holder (2) is correctly engaged on headlight.

Open the hood, reach into the engine compartment and locate the lock ring supporting the bulb assembly. 2. Rotate the lock ring 1 / 8 turn counterclockwise and pull the bulb straight out from the housing. To install: 3. Install a new bulb and position the bulb assembly in the lamp housing. 4. Rotate the lock ring 1 / 8 turn clockwise to secure.

Removing Main Headlight WARNING: Risk of destruction of electrical and electronic components: Before removing the headlights, take out the ignition key and switch off the lights. Risk of damage to the headlights due to: Abrasion and excessive temperatures. Headlights must not be covered when they are switched on, e.g. wing protection or film. NOTE: The description refers to the left headlight.Press down the cover “1″ in the engine compartment and remove it. 2. Slide a socket wrench “5″ on the release arm and release it in the direction of arrow “A”. 3. The headlight is now unlocked and can be pulled forward out of the wing. NOTE: If the Bi-Xenon main headlight is replaced, the control unit must be installed for the gas discharge from the old to the new main headlights. Installing Main Headlights NOTE: Do not attach any covers (e.g. stone shields or films) in the area of the headlights. Switch ignition off and remove ignition key. The description refers to the left headlight. “2″ Cover. “3″ Headlight release. “4″ Fender. 1. Insert the headlight into the guide rails and push it fully into the fender. 2. Press the headlight towards the rear and, at the same time, turn the socket wrench “5″ “arrow B”. The headlight locking mechanism must lock in audibly and noticeably. 3. Check that the headlights fit properly, e.g., by pulling gently in the area of the auxiliary high beam headlight.

Each factory headlight is bolted to the car by only (3) nuts. Once the (3) nuts are unscrewed the headlight will be able to be removed from where it is bolted. In order to completely remove the headlight from the car you will have to unplug the factory wiring harness from the back of the headlight. To accomplish this remove the 4 screws holding the black plastic surround while the headlight is up. Loosen the four bolts holding the headlight lid on the assembly. Once removed, you will be able to gain access to the headlight to unplug the socket and associated clips. Now you can remove the headlight from the car. Below I will walk you through this entire process. Passenger side Step 1) In order to reach one of the bolts to remove the factory headlight on the passenger side you will have to temporarily remove the radiator overflow bottle. This consists of removing (3) 10mm bolts and moving the entire bottle while the factory headlights are removed Step 2) with the overflow bottle out of the way it is now time to remove the first nut. This nut is positioned horizontal in relation to the car and was hidden behind the overflow bottle. With a socket wrench remove this 14mm nut. Step 3) Now it is time to remove the first vertical 14mm nut. It is located right behind the headlight while the headlight is in the closed position. Use a socket wrench with an extension on it to reach it, Step 4) The last nut is located right behind the one that was just taken off. It is very hard to see as it is located just under the motor used to raise and lower the headlight. In order to remove this nut, a 14mm open end wrench is necessary to reach it. Because of tight space I have found that in order to give some more room, first remove the relay held by the 10 mm bolt next to the blue arrow. After that is out of the way remove the 10 mm bolt shown by the red arrow. After the bolt is removed gently push the metal bracket and pipe out of the way. Remember to reinstall this bolt once the light is removed. Step 5) now that you have some more room to work, removing the last nut is now possible. If you are having a hard time finding the last nut, look at the picture below to see an open view of where the nut was.

Some Prius vehicles, equipped with High-Intensity Discharge (HID) headlamps and an Automatic Leveling Light system, may experience a Master Warning Light and Automatic Headlight Leveling System Warning Light “ON” or flashing at times. An improved rear vehicle height control sensor has been introduced to correct this condition. 1. Confirm the vehicle condition. Repair Procedure 2. Remove and replace the rear height control sensor. Refer to the Technical Information System (TIS), 2004 or 2005 model year Prius Repair Manual: Lighting: Height Control Sensor Sub-Assy Rear: Replacement. 3. Perform the Headlight Leveling ECU Initialization procedure using the SST. S SST P/N: 09843- -18040 Refer to TIS, 2004 or 2005 model year Prius Repair Manual: Diagnostics: Lighting System: Initialization. 4. Perform the Headlight Aim Only procedure. Refer to TIS, 2004 or 2005 model year Prius Repair Manual: Lighting: Headlamp Assy: Adjustment. 5. Confirm that the headlight leveling system is operational and all codes have been cleared from the vehicle.
