1. 2. 3. 4. 5. Install the spring retainers to the synchronizer hub. Align the scribe marks previously made on the synchronizer hub and the synchronizer sleeve. Install the synchronizer hub to the synchronizer sleeve with the three struts. Install the main drive synchronizer stop ring to the synchronizer sleeve. Install the drive sprocket to the mainshaft. 6. Install the synchronizer assembly to the mainshaft. 7. Install the synchronizer snap ring to the mainshaft. 8. Use a soft faced hammer in order to install the following components into the annulus gear: • The input gear • The planetary assembly 9. Install the snap ring to the input bearing. 10. Apply RTV GM P/N 12345739 or equivalent to the input shaft bearing retainer mating surfaces. 11. Apply threadlocker GM P/N 12345382 or equivalent to the input shaft bearing retainer bolts. 12. Install the input shaft bearing retainer and the input bearing retainer bolts to the front case half. Tighten Tighten the input bearing retainer bolts to 19 N·m (14 lb ft). Notice: Use the correct fastener in the correct location. Replacement fasteners must be the correct part number for that application. Fasteners requiring replacement or fasteners requiring the use of thread locking compound or sealant are identified in the service procedure. Do not use paints, lubricants, or corrosion inhibitors on fasteners or fastener joint surfaces unless specified. These coatings affect fastener torque and joint clamping force and may damage the fastener. Use the correct tightening sequence and specifications when installing fasteners in order to avoid damage to parts and systems. 13. Install the three bolts that secure the encoder motor to the front case. Tighten Tighten the input bearing retainer bolts to 18 N·m (13 lb ft). 14. Install the range shift hub into the front case half. 15. Install the front output shaft to the front case half. 16. Install the driven sprocket to the chain. Important: The following components are installed into the front case half as an assembly: • The mainshaft assembly • The driven sprocket • The drive chain 17. 18. 19. 20. Install the drive chain onto the drive sprocket located on the mainshaft. Install the driven gear snap ring to the front output shaft. Install the mode shift fork onto the shift rail. Install the mode shift fork assembly through the range shift fork, onto the synchronizer sleeve, and into the front case half. 21. Install the mode fork shift spring to the shift rail. 22. Install the following components into the rear case half: • The oil pump pickup tube. • The oil tube connector • The pump pickup screen

CAUTION: Use of incompatible bearing lubricant could result in premature lubricant breakdown. The recommended wheel bearing lubricant is the lithium-base grease High Temperature 4×4 Front Axle and Wheel Bearing Grease E8TZ-19590-A or equivalent meeting Ford specification ESA-M1C198-A. Sodium-base grease is not compatible with lithium-base grease and should not be intermixed. Therefore, before lubricating front or rear wheel bearings (1225), thoroughly clean all old grease from the bearing and front disc brake hub and rotor (1102). If bearing adjustment does not eliminate looseness or rough and noisy operation, clean and inspect the front disc brake hub and rotor and bearings. If bearing cups or the cone and roller assemblies are worn or damaged, replace. Disassembly 1. Raise vehicle and install safety stands. 2. Remove the wheel and tire. Refer to Section 04-04 in the Body, Chassis Manual. 3. Remove the locking hubs. 4. CAUTION: Do not let the disc brake caliper (2B120) hang only by the hose, or damage might occur to the hose or disc brake caliper. Remove the disc brake caliper. Refer to Section 06-03 in the Body, Chassis manual. Securely wire the disc brake caliper to the frame. 5. For vehicles equipped with automatic locking hubs, remove C-ring or snap ring and three-piece thrust washers (spacers). Remove the cam assembly and wheel bearing nut retaining key. Remove wheel bearing retainer (nut) using Hub Nut Wrench T95T-1197-B. Repack the wheel bearings with the specified lubricant (grease). For vehicles with manual locking hubs, remove snap ring, three-piece thrust washers (spacers), the outer lock nut, lockwasher, and inner lock nut using Spanner Locknut Wrench D85T- 1197-A or equivalent. 6. Remove the front disc brake hub and rotor. The front outer wheel bearing will slide out as the hub is removed. 7. Remove the retaining nuts of the front wheel spindle (3105). Carefully remove the front wheel spindle from the knuckle studs and halfshaft (3A329). If necessary, lightly tap the end of the spindle with a rawhide hammer to remove. 8. Clean old grease from the needle bearings and the bore seal of the front wheel spindle. To replace spindle bearing or inner seal, refer to Section 05-03A or Section 05-03B. 9. Clean any old grease or dirt from these parts and replace if signs of excessive wear are noted. Assembly 1. Using High-Temperature 4×4 Front Axle and Wheel Bearing Grease E8TZ-19590-A or equivalent meeting Ford specification ESA-M1C198-A, thoroughly lubricate the needle bearing and coat the front wheel spindles or face that mates with the seals of the front wheel spindle. 2. Assemble the front wheel spindle over the halfshaft onto the knuckle studs. Tighten the retaining nuts to 68-81 Nm (50-60 lb-ft). 3. Remove the front inner wheel bearing, wheel hub grease seal (1190) from the front disc brake hub and rotor using Bearing Cup Puller T77F-1102-A and Impact Slide Hammer T50T-100-A. Inspect bearings and replace as necessary. 4. Inspect the bearing cups for pits or cracks. If necessary, remove with a drift. If new cups are installed, install new cones and rollers. 5. Lubricate the bearings with High Temperature 4×4 Front Axle and Wheel Bearing Grease E8TZ-19590-A or equivalent meeting Ford Specification ESA-M1C198-A. Clean all old grease from the front disc brake hub and rotor. Pack the cones and rollers. If a bearing packer is not available, work as much lubricant as possible between the rollers and the cages. 6. Position the front inner wheel bearing in the inner cup and install the new wheel hub grease seal using a hammer, Driver Handle T80T-4000-W and the proper seal installer.

CAUTION: Do not remove the steering column, steering wheel and air bag module as an assembly from the vehicle unless the column is locked to prevent rotation, or lower end of steering shaft is wired in such a way to prevent the steering wheel from being rotated, as this will damage the air bag sliding contact. 1. Disconnect battery ground cable (14301). Refer to Section 14-01. 2. Remove steering wheel (3600) as described. 3. Remove steering column from vehicle as described. 4. Remove steering column lower yoke (3N725), steering column upper bearing spring (3520), suspension height sensor control ring (3C131) and steering column bearing tolerance ring (3L539). Lower Steering Column Assembly 5. Remove turn indicator cancel cam (13318) by pushing up with flat-bladed screwdriver. Note direction of flush surface. 6. Remove ignition switch (11572) assembly. 7. Remove bearing retainer (3C610) and steering column upper bearing spring. 8. Remove steel steering column bearing tolerance ring and steering column bearing sleeve (3518). 9. Remove plastic bearing retainer from ignition switch lock cylinder bore. 10. Remove metal steering column lock housing bearing (3E700) from ignition switch lock cylinder bore. 11. Note position of steering column lock gear (3E717) to actuator lock. Remove steering column lock gear. 12. Remove two pivot bolts. Use caution becausesteering column position spring (3D655) will release when bolts are removed. Remove steering column lock cylinder housing (3511). 13. Remove steering column shaft assembly from steering column. 14. Remove steering column lock lever actuator (3E715) and steering actuator housing (3F723). 15. Remove lower steering column bearing (3517) and steering column lower bearing retainer (3D681).

2003 Ford Escape Front Drive Halfshafts DISASSEMBLY AND ASSEMBLY

Disassembly 1. Remove the halfshaft. For additional information, refer to Halfshaft in this section. 2. Secure the halfshaft and constant velocity (CV) joint in a vise using protective jaw covers. 3. Remove the inboard halfshaft boot clamps. 4. Slide the inboard halfshaft boot off the inboard CV joint housing. 5. Separate the tripod joint from the inboard CV joint housing. 6. If reinstalling the original tripod joint, mark the tripod joint and the halfshaft to make sure of correct installation. 7. Remove the snap ring. 8. Remove the tripod joint. 9. Remove the snap ring. 10. Remove the inboard halfshaft boot from the halfshaft. 11. Remove the two outboard halfshaft boot clamps. 12. Slide the outboard halfshaft joint boot back out of the way exposing the outboard CV joint. 13. If reinstalling the original outboard CV joint, mark the outboard CV joint and halfshaft to make sure of correct installation. 14. Use a soft-face hammer to separate the outboard CV joint by gently tapping it off the halfshaft. 15. Remove the halfshaft bearing retainer circlip and discard. 16. Slide the outboard halfshaft boot off of the halfshaft. Assembly NOTE: Make sure all components are clean and free of foreign material. 1. Lubricate the outboard CV joint with Ford High Temperature Constant Velocity Joint Grease E43Z-19590-A or equivalent meeting Ford specification ESP-M1C207-A. 2. Install the outboard halfshaft boot.
