Release bearing noise can be audible inside the vehicle, in certain cases on the above vehicles, when the sound absorption damper is omitted from the end of the clutch cable location to the release fork. Insufficient clutch cable tension, due to a broken clutch pedal quadrant tension spring, can cause a rattle or squeal from the release bearing, due to no pre-load being applied to the release bearing, which runs in constant mesh with the diaphragm fingers of the clutch cover. The noise normally disappears when light pressure is applied to the clutch pedal. In both cases the release bearing may not be at fault.

Introduction Some customers may complain about one of the following conditions: S Grinding during shifting S Difficulty in engaging or releasing 4WD low S Uncomfortable foot or leg position with clutch pedal fully depressed The clutch pedal assembly and the carpeting have been changed to improve the clutch pedal feel and operation. Repair Procedure A Carpet Modification 1. Remove the front door scuff plate LH. Disengage the 9 claws and remove the front door scuff plate. 3. Remove the cowl side trim board LH. A. Remove the clip. B. Disengage the 2 clips and remove the cowl side trim board. 4. Cut the carpet felt backing (padding). A. Turn over the left front portion of the floor carpet. B. Mark the position where the foam front floor pad is located before removing. NOTE: S Color of previous front floor pad (P/N 58571–04060): Cream Yellow S Color of NEW front floor pad (P/N 58571–04070): Black C. Remove the foam front floor pad from the backside of the floor carpet. D. Cut the felt padding on the backside of the floor carpet without cutting the carpet using the carpet knife adjusted only to the depth of the felt padding. Cut the felt padding in the shape shown below. 5. Replace the front floor pad. A. Clean all residue from the backside of the carpet where the floor pad was located. B. Attach the NEW front floor pad to the backside of the floor carpet. C. Confirm that the square raised section on the foam pad is in the same position as the original to ensure proper alignment. 6. Cut the dash panel insulator. Dash Panel Insulator 7. Return the carpet to its former position. 8. Go to Repair Procedure B, “Clutch Pedal Replacement.” Clutch Pedal Replacement 1. Record all radio presets before starting. 2. Disconnect the negative (–) battery terminal cable. 3. Remove the clutch pedal sub–assembly. NOTE: Steps 3A – 3B can be skipped if Repair Procedure A was just performed. A. Remove the front door opening trim LH (scuff plate). B. Remove the cowl side trim board. C. Remove the instrument panel finish panel lower No. 1. E. Remove the turnover (compression) spring. F. Remove the bolt attached to the instrument panel reinforcement assembly. G. Remove the clutch pedal sub–assembly. a. Remove the bolt and nut. b. Remove the clutch pedal from the clutch pedal support.

1. WARNING: Brake fluid contains polyglycol ethers and polyglycols. Avoid contact with eyes. Wash hands thoroughly after handling. If brake fluid contacts eyes, flush eyes with running water for 15 minutes. Get medical attention if irritation persists. If taken internally, drink water and induce vomiting. Get medical attention immediately. CAUTION: Brake fluid is harmful to painted or plastic surfaces. If the brake fluid is spilled onto a painted or plastic surface, wash it immediately with water. NOTE: Make sure of absolute cleanliness when filling the brake fluid reservoir. NOTE: Do not re-use brake fluid. Fill the brake fluid reservoir with High Performance DOT3 Motor Vehicle Brake Fluid C6AZ-19542-AB or equivalent meeting Ford specifcation ESA-M6C25-A, DOT3. 2. Raise and support the vehicle. For additional information, refer toSection 100-02. 3. Remove the dust cover. 4. Remove the bleed nipple cover. 5. Bleed the clutch system. Attach a proprietary bleed jar to the bleed nipple and open the bleed nipple one turn. Depress the clutch pedal repeatedly until the emerging fluid is free of bubbles; always make sure that there is sufficient fluid (5 mm [0.2 in] above the MAX) in the reservoir. After bleeding, tighten the bleed nipple. Install the bleed nipple cover. Install the dust cover. After bleeding, lower the vehicl and depress the clutch 10 times and check that it is functioning correctly. 6. NOTE: Make sure of absolute cleanliness when filling the brake fluid reservoir. Check the brake fluid level. The fluid level should be between the MIN and MAX marks. If the level drops below the MIN mark, the brake warning indicator will light up. As necessary, fill the brake fluid reservoir with High Performance DOT3 Motor Vehicle Brake Fluid C6AZ-19542-AB or equivalent meeting Ford specifcation ESA-M6C25-A, DOT3.

Removal NOTE: When replacing clutch master cylinder (7A543), remove tubing from vehicle for bench bleeding procedure. 1. Disconnect the clutch master cylinder push rod from the clutch and brake pedal pivot shaft lever. 2. Disconnect the clutch pedal position switch (CPP) (11A152). 3. Remove the pushpins. 4. WARNING: The electrical power to the air suspension system must be shut off prior to hoisting, jacking, or towing an air suspension vehicle. This can be accomplished by turning off the rh kick panel area. Failure to inflation of deflation of the air springs which may result in shifting of the vehicle during these operations. Raise and support the vehicle. For additional information, refer to Section 100-02. 5. Disconnect the clutch hydraulic line from the slave cylinder. 6. Lower the vehicle. 7. Remove the clutch master cylinder reservoir and clutch master cylinder. Rotate the clutch master cylinder 45 degrees clockwise. 8. CAUTION: Clean all rubber clutch master cylinder parts with Ford High Performance DOT 3 Motor Vehicle Brake Fluid C6AZ-19542-AB or DOT 3 equivalent meeting Ford specification ESA-M6C25-A. Removal NOTE: When replacing clutch master cylinder (7A543), remove tubing from vehicle for bench bleeding procedure. 1.
