SERVICE PROCEDURE Front Door Glass Bolt Replacement Caution: Avoid hands and face being caught by the front door glass when adjusting the height of the front door glass. 1. Adjust the front door glass to align the position of the front door glass bolt with the service hole. 2. Approximately 100 mm (4 in) from the top of the front door trim board, mark off 80 mm (3 in) with tape. 3. Adjust the front door window glass to align with the tape marking. Notice: Unhook the clip before unhooking the claw to prevent breaking the bracket garnish. 4. Remove the clip and unhook the claws to remove the front door lower frame bracket garnish. Notice: Wrap protective tape around the head of the flathead screwdriver to avoid scratching the power window switch or trim board. 5. Using a flathead screwdriver with protective tape wrapped around the head, remove the six (6) clips and claws to separate the power window switch. 6. Remove the power window switch: For LH – Unlock and remove the connector. Refer to the illustration. 2092983 – For RH (with door lock switch) – Disconnect the two (2) connectors. – For RH (without door lock switch) – Disconnect the connector. 2092928 7. Remove the screw from the door pull handle, and remove the handle. Notice: Wrap protective tape around the head of the flathead screwdriver to avoid scratching the power window switch or trim board. 8. Remove the screw. 9. Remove the front door trim board. Notice: Avoid damaging the inside handle when removing the trim board. 10. Remove the eight (8) clips and remove the trim board. Notice: Pull the service cover up carefully to avoid damaging the service cover. Notice: Do not allow butyl tape to adhere to any parts. 11. Pull up on the service hole cover until the bolt for the front door glass is visible, and then secure the cover in place with tape.

DISASSEMBLY 1. Using a tool remove the cylinder head bolts in the order shown in the illustration. 2. Using the special tool (09222-28000, 09222-28100), remove the valve retainer lock. Next remove the spring retainer, valve spring, spring seat and valve. Arrange these parts so that they can be reinstalled in their original positions. 3. Remove the valve stem seals with pliers. Do not reuse the valve stem seals. INSPECTION CYLINDER HEAD 1. Check the cylinder head for cracks, damage and coolant leakage. If cracked, replace the cylinder head. 2. Remove scale, sealing compound and carbon deopsits completely. After cleaning the oil passages, apply compressed air to verify that the passages are not clogged. 3. Check the cylinder head surface for flatness in the direction as shown in the illustration. If flatness exceeds the service limit in any direcftion, either replace the cylinder head or machine the cylinder head matching surface lightly. Flatness of cylinder head gasket surface Standard : Less than 0.03 mm (0.0012 in.) Limit : 0.2 mm (0.008 in.) VALVES 1. Using a wire brush, clean the valve thoroughly. 2. Check each valve for wear, damage and distortion of the head and the stem at B position. Replace, if necessary. If stem end, A, is hollowed out or worn, resurface as necessary. This correction must be limited to a minimum. Also resurface the valve face. Replace the valve if the margin has decreased to less than the service limit.

Special Tool(s) Removal and Installation 1. Turn the steering wheel to the straight-ahead position and turn the ignition switch to the OFF position. NOTE: If removing the steering wheel or steering column, carry out Steps 2 and 3 before starting the removal procedure. If removing the steering column shaft, proceed to Item 8 of the removal procedure. 2. Remove the battery cover. Ensure that all electrical loads are switched OFF and that the engine is cool. Start the engine and allow to IDLE. Whilst the engine is idling, disconnect the battery negative terminal and, using a digital multimeter (DMM), measure the voltage between the terminal on the battery negative cable and the battery positive terminal. If the generator is working, the measured voltage should be within the range 13 V to 15 V. This indicates the system voltage without the battery in circuit. If the generator is inoperative, the engine will stall when the ground lead is disconnected. Repeat the test, using the ground bolt, as indicated (shown dotted on the illustration). There should be hardly any detectable difference in the voltage reading (due to minimal current flow); if there is a detectable difference, clean the cable terminal and the adjacent area of the body. When the voltage has been measured, STOP THE ENGINE. Reconnect the battery or fit a new battery if it was established that the battery was at fault. See: Battery/Service and Repair If the cooling fans operate during the above test, the large demand of current will overload the generator and cause the engine to stall. If the battery is in a low state of charge the voltage will rise momentarily when the battery is disconnected. However, the maximum that the voltage can increase to with this new generator is 25 V and then only for a maximum time of 200 mS.

Using the special tool to hold the crankshaft pulley. remove and discard the damper bolt. Item 2: Crankshaft Pulley Removal Note 1. Using the special tool and two 8 mm (0.31 inch) x 1.25 x 100 mm bolts, remove the crankshaft pulley. Item 3: Front Crankshaft Seal Removal Note 1. Using the special tool, remove the crankshaft front seal. Item 3: Front Crankshaft Seal Installation Note 1. Using the special tool, install the crankshaft front seal.
