Brake caliper housing with integral parking brake on the rear axle. To ensure that the parking brake works perfectly, when a new brake caliper is fitted, and every time the brake pads are replaced the piston must be adjusted as described below: Removal: Release / unclip the handbrake cable Remove screw plug (a) – see Fig. 1 Slacken the hexagon socket screw (Fig. 2). Withdraw the piston until it stops moving. Installation: Screw in the hexagon socket screw in a clockwise direction (Figure 3) until the brake shoes touch the brake disc and the brake disc becomes difficult to turn. Then slacken the adjuster screw by one third to half of a turn (Brake disc will turn easily – see Fig. 4). Screw in and tighten screw plug (1) – Fig. 5. Attach brake cable and adjust it in accordance with the manufacturer’s instructions.

Removal WARNING: All vehicles are equipped with gas pressurized shock absorbers which will extend unassisted. Do not apply heat or flame to the shock absorbers during removal or component servicing. Failure to follow these instructions can result in personal injury. CAUTION: Suspension fasteners are critical parts because they affect the performance of vital components and their failure can result in major service expense. They must be replaced with the same part number or an equivalent part if replacement is necessary. Do not use a replacement part of lesser quality or substitute design. Torque values must be used as specified during reassembly to ensure proper retention of these parts. Vehicles equipped with air suspension 1. WARNING: The electrical power to the air suspension system must be turned off prior to hoisting, jacking or towing an air suspension vehicle. Failure to do so can result in unexpected inflation or deflation of the air springs, which can result in shifting of the vehicle during these operations. Turn the air suspension service switch off. All vehicles 2. Raise and support the vehicle. For additional information, refer to Section 100-02. 3. Use the special tool 014-00942 or equivalent to support the rear axle. Vehicles equipped with air suspension 4. WARNING: Do not remove an air spring under any circumstances when there is air pressure in the air spring. Do not remove any components supporting an air spring without exhausting the air. Release the air pressure from the air springs. For additional information, refer to Section 204-05. All vehicles 5. NOTE: Replace shock absorbers individually as required. It is not necessary to replace in pairs. NOTE: To assist in removing the upper attachment on shock absorbers, use a plastic dust tube and place an open end wrench on the hex stamped into the dust tube’s metal cap. For shock absorbers with a steel dust tube, simply grasp the tube to prevent stud rotation when loosening the retaining nut. Remove the shock absorber upper retaining nut, washer and insulator from the stud on the upper side of the frame. 6. Remove and discard the nut. Disconnect the shock absorber lower stud from the mounting bracket on the rear axle assembly. Installation All vehicles 1. To install, reverse the removal procedure. Vehicles equipped with air suspension 2. Inflate the air springs. For additional information, refer to Section 204-05.

NOTE: Unless noted, the procedures in this section apply to both the conventional differential and the Truetrac® differential, though most of the illustrations used in the procedures show the conventional differential. The Model S135 rear axle features the following: a hypoid design differential ring gear and pinion a two-bearing overhung pinion mounting full-floating axle shafts a steel differential housing a front mounted removable one-piece carrier housing a conventional differential assembly or a Truetrac® limited slip differential assembly The trademark shows the company logo, and identifies the location of the manufacturing facility. CAUTION: Never mate a differential ring gear and pinion together that does not have the same matched set numbers. Always install a new matched set if discarding either the differential ring gear or the pinion. A corresponding number marked on the differential ring gear and pinion identifies them as a matched set. The manufacturer’s date identifies the gear set’s date of fabrication. The tooth combination identifies the number of teeth on the pinion and the number of teeth on the differential ring gear. A tooth combination of 41-11, for example, would indicate that the pinion has 11 teeth and the ring gear has 41 teeth that results in a 3.73:1 ratio. 1. With the vehicle in NEUTRAL, position on a hoist. For additional information, refer to Section 100-00. 2. Remove the rear wheel and tire assembly. For additional information, refer to Section 204-00. 3. Remove the parts in the order indicated in the following illustration and table. 4. To install, reverse the removal procedure. 5. Fill the axle with the specified quantity of the specified lubricant. For additional information, refer to the Specifications in this section. Item 2: Rear Disc Brake Caliper Removal Note 1. CAUTION: Do not allow the caliper to hang from the brake hose. Provide a suitable support. Position the rear disc brake caliper aside. For additional information, refer to Section 206-00. Item 7: Differential Pinion Shaft Removal Note 1. Move the differential pinion shaft out far enough to remove the U-washers. Replace the shaft and install the lock bolt finger tight when U-washers are removed. Item 8: U-washer Removal Note 1. CAUTION: Do not damage the rubber O-rings in the axle shaft grooves. Remove the U-washers. 1. Push the axle shafts inboard. 2. Remove the U-washers. Item 10 and 11: Wheel Bearing Oil Seal and Axle Shaft Bearing Removal Note 1. CAUTION: Never remove the wheel bearing oil seal by itself. Always remove the wheel bearing oil seal and the rear wheel bearing at the same time. For the 8.8 inch rear axle, use the special tools to remove the rear wheel bearing and wheel bearing oil seal. 2. CAUTION: Never remove the wheel bearing oil seal by itself. Always remove the wheel bearing oil seal and the rear wheel bearing at the same time. For the 9.75 inch and the 10.25 inch rear axles, use the special tools to remove the rear wheel bearing and wheel bearing oil seal. Item 11: Axle Shaft Bearing Installation Note 1. For the 8.8 inch and the 9.75 inch rear axles, use the special tools to install the rear axle wheel bearing. 2. For the 10.25 inch rear axle, use the special tools shown to install the rear axle wheel bearing. Item 10: Wheel Bearing Oil Seal Installation Note 1. Use the special tools shown to install the rear wheel bearing oil seal. Item 8: U-washer Installation Note 1. CAUTION: Do not damage the rubber O-rings in the U-washer grooves. Install the U-washers. 1. Position the two U-washers on the button end of the axle shafts. 2. Pull the axle shafts outward.

All vehicles 1. Raise and support the vehicle. For additional information, refer to Section 100-02. 2. NOTE: The rear wheels and brake drums/calipers must be removed to prevent brake drag during drive pinion bearing preload adjustment. Remove the wheel and tire assembly. For additional information, refer to Section 204-04. Vehicles with drum brakes 3. Remove the rear brake drums. For additional information, refer to Section 206-02. Vehicles with disc brakes 4. Remove the rear disc brake caliper. For additional information, refer to Section 206-04. Wire the rear disc brake caliper aside. 5. Remove the rear brake disc. 6. Mark the driveshaft flange and pinion flange for correct alignment during installation. 7. Remove the four driveshaft bolts. 8. CAUTION: The driveshaft centering socket yoke fits tightly on the rear axle pinion flange pilot. Ne ver hammer on the driveshaft or any of its components to disconnect the yoke from the flange. Pry only in the area shown with a suitable tool to disconnect the yoke from the flange. Using a suitable tool as shown, disconnect the driveshaft centering socket yoke from the rear axle pinion flange. Position the driveshaft out of the way. 9. Install an inch-pound torque wrench on the pinion nut and record the torque required to maintain rotation of the pin ion through several revolutions. 10. CAUTION: After removal of the pinion nut, discard it. A new nut must be used for installation. Using the special tool, hold the pinion flange and remove the pinion nut. 11. Mark the pinion flange in relation to the drive pinion stem to make sure of correct alignment during installation. 12. Using the special tool, remove the pinion flange. Installation All vehicles 1. Lubricate the pinion flange splines with rear axle lubricant. 2. NOTE: Disregard the scribe marks if a new pinion flange is being installed. Align the pinion flange with the drive pinion shaft.
